Aluminium From Bauxite of Gibbsite Variety - Manufacturing Plant, Detailed Project Report, Profile, Business Plan, Industry Trends, Market Research, Survey, Manufacturing Process, Machinery, Raw Materials, Feasibility Study, Investment Opportunities

Residual rocks, in which the alumina trihydrate and monohydrate minerals gibbsite, boehmite, and diaspore predominate are classified as bauxite. Other residual minerals are developed in the unique type of rock weathering which produces bauxites, and these minerals kaolinite, halloysite, goethite, hematite, magnetites, anatase, quartz and some phosphatic and manganiferous minerals may form the lesser constituents of bauxites. Since bauxites have formed from a variety of rock types, minor quantities of residual minerals resistant to weathering. Traces of the elements barium, boron, carbon, bismuth, beryllium calcium, cerium, chromium, cobalt, copper, hafnium, gallium gold, yttrium, zinc, zirconium have been found in bauxites. Some of these elements are presumably present as secondary minerals, while other are present in unaltered mineral remnants. Halloysite is rare in older bauxites, but it is a common constituent of younger bauxites and with quartz is usually the main constituent of the residual clays underlying younger bauxites. The alumina hydrates and hydrous Aluminium silicates of bauxites are derived chiefly from the weathering of felspathoids and felspars of igneous, volcanic, and metamorphic rocks, form Aluminium silicates, felspars, micas and clay minerals of sedimentary and metamoriphic rocks, and from the less soluble minerals in particularly pure calcareous limestone. Some alumina hydrates and hydrous Aluminium silicates are produced also from the breakdown of amphiboles and pyroxenes in igneous, volcanic, and metamorphic rocks. Although certain almost pure calcareous rocks from bauxite, no bauxite has been found which is known to be derived from coarde high silica or ultra basic rocks. The colour of bauxites, which varies from white, cream, yellow, green, gray, pink, brown, red to black, and particle size of the iron minerals in the bauxites and is unrelaled to the alumina hydrate minerals. There is a fair scope for new entrepreneurs to enter in this field.

Calcined Bauxite - Manufacturing Plant, Detailed Project Report, Profile, Business Plan, Industry Trends, Market Research, Survey, Manufacturing Process, Machinery, Raw Materials, Feasibility Study, Investment Opportunities, Cost and Revenue, Plant Layout

The industry grow steadily based soundly on new and expanding markets created largely by its own study of the properties of aluminium and of the avenues for economical consumption of this new metal. With this growth in manufacture came a decrease in cost, which was largely passed onto customers, even reducing the price 33 cents per kilograms. The price has gradually increased and was $ 1.58 per kilogram in 1980, reflecting inflation and sharp increases in electrical costs. Aluminium is the major nonferrous metal. Residual rocks, in which the alumina trihydate and monohydrate minerals gibbsite, boehmite, and diaspore predominate are classified as bauxites. Other residual minerals are developed in the unique type of rock weathering which produce bauxites, and these minerals kaolinite, halloysite, goethite, hematite, magnetite, anatase, quartz, and some phosphatic and manganiferous minerals may from the lesser constituents of bauxites. Since bauxites have formed from a variety of rock types, minor quantities of residual minerals resistant to weathering. Kaolinite is the chief clay mineral in older bauxites. Thick residual laolinic clays sometimes envelope and usually lie immediately under bauxites. These residual kaolinic clays become more quartzose and halloysitic at depth near the weathered rock contact. Halloysite is rare in older bauxites, but it is a common constituent of younger bauxites and with quartz is usually the main constituent of the residual clays underlying younger bauxites. Some alumina hydrates and hydrour Aluminium silicates are produced also from the breakdown of amphiboles and pyroxenes in igneous, volcanic and melamorphic rocks. Although certain almost pure calcareous rocks from bauxite no bauxite has been found which is known to be derived from coarse high silica or ultra basic rocks. There is very good scope for manufacture of calcined bauxite.

Calcined Bauxite - Manufacturing Plant, Detailed Project Report, Profile, Business Plan, Industry Trends, Market Research, Survey, Manufacturing Process, Machinery, Raw Materials, Feasibility Study, Investment Opportunities, Cost and Revenue, Plant Layout

Calcined bauxite is an important raw material for two main products, refractories and abrasives. Smaller volumes are consumed in other applications including proppant, welding fluxes and antiskid surface. While the process of calcining bauxite for each of these applications is fundamentally the same (i.e. it involve the same basic burning process), the physical and chemical characteristic of each grade vary. Calcined bauxite is classified by the major end use – abrasive and refractories. India currently imports 40–60% (about 1000 tpa) of its calcined bauxite from China. Spurred by expansion of domestic steel production, a scarcity of acceptable quality of bauxite from China and raising import cost, drives are now underway in India to produce high grade bauxite from domestic bauxite sources. At present, India is very minor producer of non – metallurgical bauxite, despite having occurrence of high grade bauxite in west coast and central India. This is attributed to limited effort to test high grade bauxite occurrence in region outside the main bauxite producing area around Gujarat. The product has good demand growth, so there is good scope for new entrepreneurs.

ALUMINA FROM BAUXITE

Bauxite ore is an important mineral used in producing alumina, the raw material that is in turn used for producing aluminum. Approximately 85% of Bauxite is converted into alumina, 5% is used in non-metallurgical bauxite applications, and the remaining 10% is utilized in other applications. Leading countries contributing for about 70% of the total mined bauxite include Australia, Guinea, Brazil and Jamaica. On the other hand, Australia, the United States, China and Jamaica account for approximately 60% of the world's alumina production. Asia-Pacific is expected to remain the fastest growing as well as the largest Bauxite and Alumina Market. Europe, the second largest market, is projected to register sales of 52 million metric tons by 2010. The worldwide capacity to produce alumina was placed at around 80 mn tonnes in 2007 and was slated to touch 100 mn tonnes in 2010. Alumina accounts for about 22% of the cost in the production of aluminium. India's share in world aluminium market is estimated at around 3%. India ranks fifth in bauxite production after Australia (62 mn tonnes), Guinea (17.50 mn tonnes), Brazil (16.20 mn tonnes) and China (10.75 mn tonnes). With a total output of 9.25 mn tonnes, the country contributes about 6% of the world's total production of 159 mn tonnes, India holds the fifth position in reserves base and is ahead of China with 2300 mn tonnes. India ranked seventh in alumina production with a total output of 3 mn tonnes, a share of nearly 5% of the global production of 61 mn tonnes. About 25% of all bauxite mined is used for producing abrasives, catalysts, adsorbents, and other industrial chemicals. Bauxite in India is available in Katni, Belgaum, Kohlapur, Ranchi, Lohardanga, Bhopal, Orissa, Andhra Pradesh. A reserve of about 571 million tons has been estimated from 25 deposits in Visakhapatnam and East Godavari District. These gibbsite bearing deposits have an average Al2O3 of 46.76%with low silica (4%) and titanium (2%) but high in iron (8-28%) and are best suited for alumina extraction by the Bayer’s process under low P.T. conditions. Other uses are in the cement industry, in the manufacture of ferric alum & aluminous chemicals. Demand for aluminium is estimated to grow at 4 to 6% per annum. The demand for the metal is expected to pick up as the scenario improves for user industries like power, infrastructure and transportation, which are all on the move. There is a good market potential and scope to venture in this field. Few Indian Major Players are as under: Bharat Aluminium Co. Ltd. Hindalco Industries Ltd. Madras Aluminium Co. Ltd. National Aluminium Co. Ltd.

Calcined Bauxite through Rotary Kiln - Manufacturing Plant, Detailed Project Report, Profile, Business Plan, Industry Trends, Market Research, Survey, Manufacturing Process, Machinery, Raw Materials, Feasibility Study, Investment Opportunities

Calcined bauxite is an important raw material for two main markets: refractories and abrasives. Smaller volumes are consumed in other applications including proppants, welding fluxes, and antiskid surfaces. While the process of calcining bauxite for each of these applications is fundamentally the same (i.e. it involves the same basic burning process), the physical and chemical characteristics of each grade vary. Calcined bauxites are classified by their major end uses abrasives and refractories. Target properties are dictated by application and processing requirements. The chemical and physical properties of premium grade calcined bauxites are far more stringent than metallurgical bauxite and this limits its sources and availability. Premium grade calcined bauxites are considered to be strategically critical to the industrialized countries of the world. Subject to disruptions in the key source countries, adequate supplies of premium grade calcined bauxites are anticipated in the foreseeable future. Only a handful of countries produce non metallurgical grade bauxite and not all these sources produce material suitable for certain calcined bauxite applications. Total world reserves of bauxite are estimated at 25m. tonnes. In terms of annual output, non metallurgical bauxite accounts for only 15% of world bauxite mine production capacity and total raw non metallurgical production, calcined bauxite accounts for about 70%. Uses & Application The most important use of bauxite is in metallurgical industry i.e., manufacturing of aluminium. But, it has a few non metallurgical uses also. In most of the uses, however, the products are based on an intermediate product namely, alumina which is made directly from bauxite Market Survey A possible new supplier to the international calcined bauxite markets may be India. India currently imports 40 to 60% (about 100,000 tpa) of its calcined bauxite requirements from China. Spurred by expansion of domestic steel production, a scarcity of acceptable quality of bauxite from China, and rising import costs, drives are now underway in India to produce high grade bauxite from domestic bauxite sources. At present, India is a very minor producer of non metallurgical bauxite, despite having occurrences of high grade bauxite in west coast and central India. This is attributed to limited efforts to test high grade bauxite occurrences in regions outside the main bauxite producing area around Gujarat, and Limited R&D and technology for calcining bauxite. In terms of costs and availability, bauxite in the region is well placed compared to other types of bauxite. The pit head cost of typical bauxite in the mine here works out to be less than $5/tonne. Already, an attempt has been made to produce value added non metallurgical bauxite by de ironing the bauxite by acid leaching. Salient results are encouraging. At Gujarat/ Bhuj in western India, among the larger alumina grade reserves, there is a small quantity (2 to 3m. tonnes) of a marginal grade of 85% Al2O3 refractory grade bauxite Financials & Comparison of Major Players/Companies Bombay Minerals Ltd. Bauxite Calcination Plant by Rotary Kiln with Fine Grinding Ball Mill

Bauxite Calcination Plant by Rotary Kiln with Fine Grinding Ball Mill. Refractory Grade Calcined Bauxite Calcined bauxite is produced by sintering/calcining of low iron, low alkali containing raw bauxites at temperatures of 1600 - 1800 degree Celsius. In this calcination process the high refractory mineral phase’s corundum and mullite are formed. Therefore calcined bauxite is one of the most important raw materials for the production of shaped and unshaped refractories for the steel industry, foundries, glass and cement plants. Calcined bauxite is available "run of kiln" i.e. uncrushed or in fractions and as ball milled powder according to customers’ requirements, in bulk or bagged. Calcined Bauxite is obtained by calcining (heating) superior grade Bauxite at high temperature (from 850 oC to 1600 oC). This removes moisture thereby increasing the alumina content. Compared to an alumina content of about 57 % to 58 % in raw Bauxite, Calcined Bauxite has an alumina content of 82 % to 86 %. The heating is carried out in rotary kilns. Calcination is done at different temperatures ranging from 850 oC to 1600 oC depending upon the customer’s application. Calcined bauxite is used in a number of applications: • Refractory Grade Calcined Bauxite (CB - I and CB - II Grade): To make refractory grade, Bauxite is thermally treated at 1600 oC to produce Calcined Bauxite where the Alumina content is mostly above 82%. • Brown Fused Alumina, Proppants and Road Surfacing : To make the above grades, Bauxite is thermally treated at 1000 oC – 1200 oC to produce Calcined Bauxite where the Alumina content is anywhere between 80-88% depending on the requirement. • Anti-skid protection. Calcined Bauxite is an ideal aggregate for anti-skid applications. It is used extensively for vehicle skid prevention and on surfaces requiring additional safety. The bauxite may be trowelled into fresh concrete, added to paints or applied to surfaces using resin cements and adhesives. • Anti-slip protection. This material is ideal for reducing the risk of pedestrians slipping and is used in many industrial, commercial and residential applications. These include pedestrian crosswalks, stairways, factory floors and work zones, sidewalks, ship decks, boat docks, pool decks, bathtubs, and • High friction surface treatment (HFST). HFST is a cost-effective method to reduce skidding and is mainly used to make roadways safer. It is used on horizontal curves and ramps, intersections, steep grades, bridge decks, roundabouts and pavement surfaces. Studies have indicated that the application of HFST reduces vehicle crashes by up to 100%. The material is applied to surfaces using a polymer binder. • Refractories. Refractories are insulating materials that maintain their strength and chemical properties at high temperatures. They are used to line boilers, furnaces, kilns, reactors, and GLM is one of the largest importers of refractory-grade bauxite, using only the highest quality materials for our products. Calcined bauxite is used globally for its anti-skid and high friction properties to make roadways safer. It is a strong and highly durable material, which makes it ideal to prevent slips on factory floors and other surfaces. Calcined Bauxite Benefits • Extreme hardness and wear resistance • High resistance to weathering, abrasion, and polishing • High durability • Chemically stable when exposed to intense heat and acid or alkaline agents Market Outlook India currently imports 60% of its Calcined Bauxite from China. Spurred by expansion of domestic steel production, a scarcity of acceptable quality of bauxite from China and raising import cost, drives are now under way in India to produce high grade bauxite from domestic bauxite sources. At present, India is very minor producer of non-metallurgical bauxite, despite having occurrence of high grade bauxite in west coast and central India. This is attributed to limited effort to test high grade bauxite occurrence in region outside the main bauxite producing area around Gujarat. Demand for calcined bauxite in production of ceramic proppants is expected to grow by more than 5%py out to 2021 as North America and China target greater exploitation of unconventional oil and gas reservoirs. Calcined Bauxite Production: India produces about 400,000 tons of calcined bauxite Global Calcined Bauxite market size will increase to Million US$ by 2025, from Million US$ in 2017, at a CAGR of during the forecast period. Demand for calcined bauxite-based refractories used principally in steel production continues unabated. The majority of standard refractory products incorporate a calcined or fire-treated form of bauxite for their raw material base. China is now also the leading producer of refractories. Outputs tends at about 23m. tonnes. In the present paper, various aspects of calcined bauxite are discussed. India’s present position is compared with leading high grade bauxite producers of World i.e. China and Guyana. Based on various R&D work, proposals are put forward to produce high grade bauxite in India by complex mining / sorting and beneficiation.
