What is a copper powder project report?
A copper powder project report is a detailed project report (DPR) for a plant that turns copper cathode or clean scrap into graded powder, usually by electrolysis or atomisation. It sets out the process route, machinery, copper and chemical needs, project cost, means of finance, five-year projections, DSCR and break-even that a lender or investor reviews.
Metal processors, powder metallurgy part makers moving upstream and investors use it to size the plant and raise a term loan; banks use it to test whether the margin over copper can service the debt.
Also known as: copper powder plant project report, electrolytic copper powder DPR, copper powder business plan, project report on copper powder, copper powder feasibility study.
Copper powder manufacturing plant cost in India
Our sample report models an electrolytic plant of 720 kg per day running 330 days a year, which is 2,37,600 kg a year at full capacity. It starts at 60% capacity and reaches 80% in Year 5, selling powder at ₹1,880 per kg before GST.
The figure to watch is the margin over copper. In Year 3 the plant buys ₹2,269.01 lakh of copper against sales of ₹3,126.82 lakh. A small change in the copper premium therefore moves profit more than any other cost.

Copper powder manufacturing process by electrolysis
Electrolytic powder is made with the same cells as copper refining, but the bath is run to give a loose, spongy deposit instead of a solid plate. That needs a low copper concentration, high acid and a high current density at the cathode.
- Anode preparation
Copper cathode or clean scrap is cast or cut into anodes that hang in the cells.
- Electrolysis
Direct current from the rectifier deposits copper on the cathode plates as a dendritic powder rather than a dense sheet.
- Harvesting
Powder is brushed off the cathodes and collected from the cell floor at fixed intervals, so particle size stays within the grade.
- Washing
The powder is washed and filtered until no acid or electrolyte remains, since any residue starts oxidation.
- Reduction and drying
Wet powder is dried and annealed in a furnace under hydrogen or another reducing gas to strip the oxide film.
- Milling and sieving
The lightly sintered cake is broken in a hammer mill and sieved on vibro sifters into the mesh grades buyers order.
- Blending and packing
Lots are blended, tested for purity, apparent density and flow, and packed in sealed drums.
Electrolytic or atomised: which copper powder route suits your plant?
Copper powder is made by four routes, and each gives a different particle shape. Pick the route from the grades your buyers specify, not from machine price alone.
| Route | Powder it gives | Usual buyers |
|---|---|---|
| Electrolysis | Dendritic, 99–99.5% copper, apparent density 1.5–4 g/cm³, high green strength | Electrical and electronic sintered parts, carbon brushes, bearings |
| Water or gas atomisation | Irregular or spherical, over 99% copper, flows faster (20–35 seconds per 50 g) | Most pressed powder metallurgy parts and alloy blends |
| Hydrometallurgy | Very fine, low apparent density (1.5–2.5 g/cm³), green strength up to about 69 MPa | Friction materials |
| Oxide reduction | Porous and irregular; purity 98–99%, set by the oxide fed in | Uses similar to atomised powder |
For a first plant: electrolysis can run on cathode copper hung directly as anodes, with no melting or atomising tower, so it is the route our sample report models. Atomisation makes sense once you have volume buyers for free-flowing grades.
Raw materials for copper powder
Copper cathode, or clean scrap cast into anodes, is 93% of raw material cost in our sample. Most plants buy copper against the day's MCX or LME rate and keep about 30 days of stock, so purchase timing matters as much as the supplier.
| Raw material | Share of cost | Year 3 (₹ lakh) |
|---|---|---|
| Copper cathode and scrap anodes | 93% | 2,269.01 |
| Sulphuric acid and copper sulphate | 5% | 121.99 |
| Anti-oxidation stabiliser | 2% | 48.80 |
| Total | 100% | 2,439.80 |
Raw materials are 78% of sales in the sample. Scrap anodes cost less than cathode but carry impurities that end up in the electrolyte and the powder.
Machinery for a copper powder plant
The cell bank is the largest item, followed by the rectifier that supplies it with direct current. Cathode plates and furnace parts wear out and should be budgeted every year.
| Machine | What it does | Sample cost (₹ lakh) |
|---|---|---|
| Electrolytic cell bank with cathode plates | Deposits copper as powder | 110.39 |
| Rectifier and busbars | Converts mains power to direct current for the cells | 73.59 |
| Washing and filtration unit | Removes acid and electrolyte | 44.16 |
| Reduction and drying furnace | Dries powder and removes oxide under reducing gas | 58.88 |
| Hammer mill and vibro sifter | Breaks the cake and grades it by mesh | 44.16 |
| Blender and packing | Evens out lots and fills sealed drums | 36.80 |
| Total plant and machinery | 367.98 | |

| Water | Clean process water for washing powder, with an effluent treatment plant to neutralise acidic wash water |
| Manpower | 53 people in the sample, with a Year 1 wage bill of ₹114.30 lakh; cell operators, furnace staff and a laboratory chemist are the key roles |
| Testing | Laboratory for copper content, sieve analysis, apparent density and Hall flow rate |
Licences and standards for a copper powder plant
| Business registration | Udyam (MSME) registration and GST registration |
|---|---|

| Factory and fire | Factory licence where worker thresholds apply, and a fire NOC for the furnace and gas storage area |
Who buys copper powder in India?
Most powder goes into sintered parts and friction products, so demand follows automobile, two-wheeler, electric motor and appliance output. Buyers write purity, mesh size, apparent density and flow into each purchase order and approve a new supplier only after trial lots.
- Sintered bronze bush and self-lubricating bearing makers
- Carbon brush and electrical contact manufacturers
- Brake pad and clutch facing makers
- Diamond tool and brazing alloy producers
- Conductive paste and copper chemical makers
How plants compete: price is quoted as a premium over the copper rate, so buyers compare suppliers on that premium, grade consistency and delivery. A plant that holds tight density and sieve limits keeps its approvals.
Mistakes that weaken a copper powder project report
- A fixed selling price with a moving copper cost
The sample's net margin is 4.6% in Year 3. A report must link price to the copper rate and test a fall in the premium, or the DSCR is not believable.
- Working capital sized on old copper prices
Trade receivables are the largest current asset, at ₹330.43 lakh in Year 1 of the sample. When copper rises, the cash credit limit must rise with it.
- No time for buyer approvals
Bearing and brush makers test trial lots before regular orders, so first-year sales should ramp up slowly rather than start at full volume.
- Ignoring oxidation and moisture
Poorly washed or badly sealed powder darkens and fails oxygen limits. Budget for the reducing furnace, stabiliser and sealed drums.
- Leaving out effluent and hazardous waste
Spent electrolyte and filter cake are listed hazardous wastes. The ETP, storage and disposal cost belong in the project cost from day one.

Copper Powder project report: frequently asked questions
What is the cost of a copper powder manufacturing plant in India?
A small electrolytic unit of 200–300 kg per day usually needs about ₹3–5 crore. A 600–800 kg per day plant needs about ₹7–10 crore, including land, building and working capital margin. Our sample report models a 720 kg per day plant at ₹819.76 lakh. These are indicative figures; working capital moves with the copper price, so your report sizes it at current rates.
Which process is best for making copper powder?
Electrolysis suits a first plant that sells to bearing, carbon brush and electrical buyers, because it gives high-purity dendritic powder from cathode copper. Water or gas atomisation suits larger plants making free-flowing powder for pressed parts and alloys. Hydrometallurgical and oxide reduction routes serve niche grades. The right choice depends on the grades your buyers order.
What raw materials and machinery are needed for copper powder?
Copper cathode or clean scrap anodes are the main input, with sulphuric acid and copper sulphate for the electrolyte and a stabiliser against oxidation. The main machines are electrolytic cells with cathode plates, a rectifier with busbars, washing and filtration equipment, a reduction and drying furnace, a hammer mill, vibro sifters and a blender.
Is copper powder manufacturing profitable?
It can be, but margins are thin because copper is most of the cost. In our illustrative sample, the plant earns an 18% return on investment in Year 3 with a net margin of 4.6%. Break-even is at about 46% of capacity and payback takes about 4.2 years. Profit depends on the premium you hold over the copper rate and on steady grades.
What licences are needed to start a copper powder plant?
You need Udyam and GST registration, consent to establish and operate from the State Pollution Control Board, a factory licence and a fire NOC. Spent electrolyte and sludge need hazardous waste authorisation, and stored hydrogen cylinders may need a PESO licence. IS 8485:2018 is the usual product reference. Copper powder is not listed in the Copper Products Quality Control Order, 2024.
Can I get a bank loan for a copper powder plant?
Yes. Banks fund such plants through a term loan for fixed assets and a cash credit limit for copper stock and receivables. Micro and small enterprises can get collateral-free cover under CGTMSE, whose guarantee ceiling is ₹10 crore. Lenders look closely at the copper price assumption, the margin over copper and the debt service coverage ratio (DSCR) in each year.
Is the copper powder project report PDF sample free, and can I use it for a loan?
The sample is free to view and download. It is an illustrative report that shows the format and depth of an NPCS report. Its figures are representative and not based on a real project, so it should not be submitted to a bank. For a loan, NPCS prepares a report for your own capacity, process route, location and lender.
