An alumina plant turns bauxite, a reddish aluminium ore, into alumina, the white powder that aluminium smelters and the ceramic, abrasive and refractory trades buy. Almost every plant in the world does this with the Bayer process: ground bauxite is dissolved in hot caustic soda, the impurities settle out as red mud, and pure alumina is crystallised from the clear liquid and heated until dry.

Decide the scale before anything else. Indian refineries produce from a few hundred thousand to several million tonnes a year, and a new one costs thousands of crores. A first-time entrepreneur realistically has two doors: a small Bayer unit tied to a bauxite source you can secure in writing, or a calcined alumina unit that heats alumina feed into ceramic-grade powder. The sections below cover the process, the machines, the ore, the red mud problem and what the numbers look like for each route.

Which alumina plant can you actually build in India?

An alumina plant is really three different businesses, and the published figures for each are far apart.

RouteScaleProject costBasis
Full refinery with power plant3 million tonnes a year₹11,000 croreEnvironment clearance letter, October 2024, Rayagada, Odisha
Small Bayer plant19,998 tonnes a year₹2,113 lakh (plant and machinery ₹671 lakh); return 43%, break-even 48%NPCS project report "Alumina from Bauxite"
Calcined alumina unit3,600 tonnes a year₹251 lakh (plant and machinery ₹109 lakh); return 42%, break-even 63%NPCS project report "Calcined Alumina Powder"

Do not divide the refinery figure by its capacity to guess a small plant's cost: it includes a 150 MW power plant and a site of about 860 hectares. The small Bayer plant is also one-tenth the size of the smallest refinery in the Indian Bureau of Mines list (BALCO, Korba, 200,000 tonnes a year, estimated), so plan it for niche and chemical-grade buyers, not for smelters. With no bauxite supply letter in hand, start with the calcined route, whose powder goes to ceramic, refractory and abrasive makers (see abrasive grinding wheel manufacturing). To work with aluminium without ore, see aluminium scrap to ingot and aluminium can manufacturing; steel and metal manufacturing ideas lists more.

How is alumina made from bauxite? The Bayer process step by step

The Australian Aluminium Council lists four refining steps after the ore is milled fine. Caustic soda is recovered at the end and sent back to the start, which keeps the process affordable.

  1. Digestion: milled bauxite is mixed with recycled caustic soda solution and steam in pressurised digesters. The caustic soda dissolves the alumina, and flash tanks then cool the liquid.
  2. Clarification: iron oxides, silica and titanium that did not dissolve settle as red mud in thickening tanks. Washing recovers caustic soda from the mud, and the clear liquor is filtered.
  3. Precipitation: the liquor is stirred in open-top tanks and seeded with earlier crystals, so aluminium hydroxide crystals grow.
  4. Calcination: the crystals are washed and dried above 1,000°C, leaving dry white alumina.

Alumina is the middle of a three-stage chain from ore to metal, and the tonnage shrinks at each stage:

StageWhereWhat comes out
MiningBauxite mineOre; refineries normally want at least 40% alumina in it
RefiningAlumina plant1 tonne of alumina from about 2 tonnes of bauxite (rule of thumb in the USGS 2026 summary) to 3 to 3.5 tonnes (Indian Bureau of Mines figure for Indian ore)
SmeltingAluminium smelter1 tonne of aluminium from about 2 tonnes of alumina, by electrolysis

What machinery does an alumina plant need?

Each step has its own equipment, and quotations change with capacity and ore, so ask suppliers to quote against your bauxite assay.

MachineWhat it does
Crushers and ball millsGrind bauxite into fine slurry
Digesters with heat exchangersDissolve alumina in hot caustic soda under pressure
Flash tanksCool the liquor and recover heat
Thickeners and washersSettle red mud and wash caustic soda out of it
FiltersClear the liquor of fine solids
Precipitation tanks with agitatorsGrow aluminium hydroxide crystals
Calciner (rotary kiln or fluidised bed)Drive off water above 1,000°C
EvaporatorsConcentrate and return caustic soda
Boiler or power plantSupply steam and heat
Red mud pond or stacking yardStore the residue

Where does the bauxite come from, and what grade will a refinery take?

The Indian Bureau of Mines puts India's bauxite resources at 4,958 million tonnes (1 April 2020), of which 646 million tonnes count as reserves. Odisha holds 41% of the resources, Chhattisgarh 20%, Andhra Pradesh 12%, Gujarat 8% and Jharkhand 6%. Mining is more concentrated: in 2021-22 Odisha produced about 73% of the country's 22.5 million tonnes, while Chhattisgarh mined under 1 million tonnes. A plant elsewhere needs a haulage plan.

Grade decides how much ore you burn per tonne of alumina. About 80% of Indian output in 2021-22 was in the 40 to 45% alumina grade. The NPCS report "Alumina from Bauxite" adds that the gibbsite-rich deposits of Visakhapatnam and East Godavari in Andhra Pradesh average about 47% alumina, which suits digestion at lower pressure and temperature. A captive mine is its own project; see mining business ideas.

What does red mud mean for your site and approvals?

Red mud is the caustic, salty residue left after digestion, and storing it is the hardest site problem in alumina manufacture. The US Environmental Protection Agency reports that only about 2 to 3% of bauxite residue worldwide is reused.

The clearance letter for the 3 million tonne refinery shows what regulators expect: appraisal by the Union environment ministry as a Category A metallurgical project, a red mud pond lined with impervious clay and a leachate collection system under CPCB guidelines, annual groundwater tests near the pond, zero liquid discharge, and a plan to use 100% of the red mud with buyers such as cement companies already lined up. Water was set at 20,000 cubic metres a day from a nearby river. A smaller plant may fall in a different category, so ask the state environment department before buying land, and line up red mud buyers early (see cement products manufacturing).

What decides whether an alumina plant pays?

  • Ore quality and distance: lower grade and longer haulage raise the ore cost for every tonne of alumina.
  • Energy: digestion needs steam and calcination needs heat above 1,000°C. The refinery above carries its own 150 MW plant, and the International Aluminium Institute reports that the energy intensity of alumina production has fallen almost 20% since 2006.
  • Caustic soda losses: every tonne not washed out of the red mud has to be bought again.
  • Environmental spending: the 3 million tonne project budgeted ₹921 crore for its environmental management plan, about 8% of its ₹11,000 crore cost.

What to do before you commit money to an alumina plant

  1. Get an assay of the bauxite (alumina and silica content) and a written supply commitment from the mine owner.
  2. Choose a route from the table above and ask two or three equipment suppliers to quote against your assay.
  3. Find your red mud buyers and your water source before choosing the site.
  4. Test the route with a feasibility study, then prepare a detailed project report for the bank.

An NPCS project report for this product covers the process with a flow sheet, market survey, plant and machinery with suppliers, raw material sources and costs, and 5 to 10 year financials in the format lenders usually ask for. A project-specific report is still needed before any lending decision.

Frequently asked questions

What is the difference between alumina and bauxite?

Bauxite is the ore and alumina is the purified product made from it. Bauxite carries iron oxides, silica and titanium alongside its aluminium minerals, while alumina, also called aluminium oxide, is a white powder.

Which country is the largest producer of alumina?

China, by a wide margin. The USGS estimates China made 93 million tonnes of the world's 150 million tonnes in 2025, followed by Australia (17 million), Brazil (11 million) and India (8.2 million).

Which country is the largest supplier of bauxite?

Guinea. The USGS estimates it mined 150 million tonnes in 2025, ahead of Australia (97 million) and China (87 million). India mines about 25 million tonnes yet still imported about 3 million tonnes in 2021-22, 95% of it from Guinea, according to the Indian Bureau of Mines.

How is aluminium extracted from alumina?

By electrolysis. Alumina is dissolved in molten cryolite, which lowers the very high temperature otherwise needed, and an electric current deposits aluminium metal (the Hall-Héroult process). About 2 tonnes of alumina give 1 tonne of aluminium.

What is the price of 1 kg of bauxite?

About ₹1.1 a kilogram (₹1,100 a tonne) at the mine in 2021-22, worked out from the Indian Bureau of Mines' national production value and volume. Delivered prices differ with grade and distance, so ask the mine owner for a quote on your grade.
