A healthy snack manufacturing business starts with one product and one way of drying or frying it, not with a brand. Apple chips are a sensible first product: the fruit grows in India's hill states, the slices dry in a hot-air cabinet, and the ingredient list is one word long. The route decides the rest. Hot-air drying costs least and gives a denser, chewier chip. Vacuum frying gives a lighter crisp but adds a fryer and a de-oiling step. Freeze drying gives the lightest texture at the highest machine cost.
Settle three things before buying a machine: the route, where apples will come from outside the harvest months, and whether first sales go through shops or online. Food-safety paperwork for a small first unit is also lighter than a year ago.
Which healthy snack should you build your plant around?
The deciding column below is how much equipment the product forces on you. More options sit in our food processing business ideas list.
| Snack | Main input | Core equipment | Choose it when | Watch for |
|---|---|---|---|---|
| Dried apple chips | Fresh apples | Slicer, dryer, sealer | You can reach hill-state growers or a cold store | Seasonal fruit, browning, leftover moisture |
| Fried banana or vegetable chips | Raw banana, tubers | Slicer, fryer, de-oiler | Raw material is local and cheap | Oil quality, weaker "healthy" claim |
| Roasted makhana or chana mixes | Fox nuts, pulses | Roaster, seasoning drum | You want the lightest equipment | Rancidity once seasoned |
| Millet or multigrain extruded snacks | Millet flours | Extruder, dryer | You can develop and hold a recipe | Recipe trials before anything sells |
Choose apple chips if you can buy from growers at harvest, and an extruded or roasted product if your base is far from fruit. For the extruded route, read our millet processing business guide.
How are apple chips made, step by step?
- Grade the apples and reject bruised or rotting fruit, which browns faster and spoils the tray.
- Wash the fruit. A Red Chief apple study from India used 100 ppm sodium hypochlorite.
- Peel and core if the recipe needs it. Trial both, because peel changes colour and crispness.
- Slice evenly. In that study, 2 mm slices dried faster than 3 mm and kept colour and firmness better (Singh and others, 2015).
- Dip the slices to stop browning. The study used 1% ascorbic acid plus 1% citric acid, and slices given both dried fastest.
- Load trays in a single layer.
- Dry or vacuum fry. Penn State Extension warns that too much heat hardens the surface and traps moisture inside.
- Cool and condition. Penn State advises keeping dried slices in a sealed container for several days; condensation means more drying is needed.
- Season, then pack in a moisture-proof pouch, ideally nitrogen flushed, with a batch code.
Hot-air drying, vacuum frying or freeze drying: which route fits a small unit?
Hot-air drying is the sensible start for a small unit; the table shows what you give up and when the other routes make sense.
| Route | Texture | You must buy | What the evidence says | Choose it when |
|---|---|---|---|---|
| Hot-air drying | Dense, chewy to crisp | Tray or cabinet dryer | Penn State household guidance runs about 63°C falling to 57-60°C over 6 to 12 hours; industrial dryers differ, so ask suppliers for trial data on your apples | You want the lowest machine cost |
| Vacuum frying | Light, crisp | Vacuum fryer, oil filter, de-oiler | A 2018 Food Engineering Reviews paper found apple took 1.2 to 2.0 times more oil in atmospheric than vacuum frying, and kept 1.7 to 1.9 times more vitamin C under vacuum | Buyers want a light crunch and you can manage oil |
| Freeze or microwave-vacuum drying | Lightest, puffed | Specialist dryer | No verified machine cost found; get quotes for your volume | You sell a small-volume premium pack |
What machinery does an apple chips unit need?
Seven items cover a small plant, sized to the kilograms of fruit you process an hour. Dryers are shared with other lines, which the dehydration business guide covers.
| Machine | What it does |
|---|---|
| Washing tank or bubble washer | Removes soil and residues before cutting |
| Peeler and corer | Removes skin and core if the recipe needs it |
| Slicer with adjustable blade | Cuts uniform slices; uneven thickness leaves some chips soft and others scorched |
| Dipping tank | Holds the anti-browning solution |
| Dryer (cabinet, tray or conveyor) or vacuum fryer with de-oiler | Brings slices to a moisture level that stays crisp |
| Seasoning drum | Coats chips evenly with cinnamon, salt or jaggery dust |
| Pouch sealer with nitrogen flushing, plus moisture analyser | Packs into barrier pouches; confirms each batch is dry enough to pack |
Where do the apples come from, and what does that do to working capital?
India grew about 2.55 million tonnes of apples in 2024/25 and imported about 600 thousand tonnes, according to USDA's India fruit report. Jammu and Kashmir supplies about 70% of the crop and Himachal Pradesh about 20%, as FreshPlaza's summary of the same report puts it. With a concentrated harvest, a chips maker either buys the year's fruit and stores it, or buys graded surplus at harvest and runs the dryer hard for a few months.
The first choice ties up cash in fruit and needs a cold storage business arrangement. The second needs a line that runs at full load. Decide this before plant size. Fresh apples are mostly water, so a kilogram of chips takes several kilograms of fruit; ask suppliers for yield. Rejected slices can feed a fruit and vegetable powder line, and grower regions are covered in business ideas in Himachal Pradesh.
What does an apple chips unit cost to set up, and how do you finance it?
We found no verified, current cost figure for a unit of this kind, so the table lists what each cost head depends on. Get quotes against it.
| Cost head | What moves it |
|---|---|
| Building and utilities | Floor area for receiving, wet work, drying and packing; water and three-phase power |
| Dryer or vacuum fryer | Route, kilograms per batch, energy source |
| Washer, slicer, sealer | Hourly throughput |
| Fruit stock | Harvest-time versus year-round buying |
| Packaging | Barrier film, pouch size, nitrogen flushing |
| Marketing and listing | Shelf fees, online commissions, sampling |
For a new unit, the PMEGP applicant FAQ sets a manufacturing project cost ceiling of ₹50 lakh, limits the scheme to new units and asks for your own contribution of 10% (5% for special categories), as of October 2026. Subsidy percentages differ by category and area, so read them on the portal first. The food ministry's PMFME scheme is aimed at existing micro units, and its continuation beyond September 2026 was pending when this page was written, so confirm it on the PMFME portal. More options are on our MSME government schemes page; a smaller start is in business ideas under ₹25 lakh.
Which licences does a snack unit need in 2026?
FSSAI now sets the category by annual turnover. Under the FSSAI order of 13 March 2026, in force since 1 April 2026, turnover up to ₹1.5 crore needs registration, above that up to ₹50 crore a state licence, and above ₹50 crore a central licence. A new unit selling under ₹1.5 crore in its first year stays in the registration band. Apply on FSSAI's FoSCoS portal, which shows the category for your unit.
Have any claim you print on the pack, such as "healthy" or "no added sugar", checked against FSSAI's labelling and claims rules before the first print run. Local trade and factory approvals vary by town, so ask your district industries centre.
What should you do in the first month?
- Run five trial batches on a borrowed dryer at 2 mm and 3 mm, with and without peel, recording weight in, weight out, moisture and colour.
- Seal samples in your intended pouch and check them weekly.
- Get hot-air and vacuum-fry quotes from two suppliers, with trial data on apples.
- Fix the apple plan, then file FSSAI registration and, if you need a loan, a PMEGP application.
Frequently asked questions
Do I need an FSSAI licence to sell apple chips?
You need FSSAI approval before selling packaged food. Under the March 2026 order, turnover up to ₹1.5 crore needs registration, not a licence. Confirm your category on the FoSCoS portal before you start production.
How long do apple chips stay crisp in a pouch?
It depends on final moisture, the barrier film and nitrogen flushing, so no single figure is honest. Store sealed samples at room temperature, check them weekly, and set the best-before date from those results with a margin.
Can a new unit get a bank loan?
Yes. PMEGP, a bank-loan-linked subsidy scheme, covers new manufacturing units with a project cost up to ₹50 lakh as of October 2026. You bring 10% of the cost, or 5% for special categories.
What is the most profitable snack to make?
None on its own terms. Margin depends on processing loss, the energy the route burns and the sales channel. Pick the snack whose raw material you can buy cheaply and whose machines you can afford, then test margin on trial batches.
