You manufacture fly ash bricks by mixing fly ash from a coal-fired power plant with a binder (lime and gypsum, or cement) and sand or stone dust, pressing the damp mix, and curing the bricks in water for about two weeks. Nothing goes into a kiln. The difficulty sits outside the factory: your plant needs a dependable ash supply from a nearby power station, and your bricks need buyers close enough to absorb the transport cost. Settle the ash source, the binder and the buyer radius before you choose a machine.

Should a fly ash brick plant sit near the power plant or near the buyers?

Ash is the one input you cannot swap, so list the coal and lignite power stations around your site first. The Central Electricity Authority publishes an annual ash generation and utilisation report for grid-connected thermal power stations.

Demand follows the same map. Under the ash utilisation notification of 31 December 2021 from the Ministry of Environment, Forest and Climate Change, building projects within 300 km of a coal or lignite power plant must use ash bricks, tiles or other ash-based products, provided these are not priced above the alternatives. Outside that ring, you compete with red bricks and autoclaved aerated concrete (AAC) blocks on price alone.

Getting ash is the less settled part. A Ministry of Railways statement of August 2025 put bricks and tiles at 14% of India's fly ash use, against 32% for roads and 27% for cement. NLC India, a lignite plant operator, told the National Green Tribunal it sells about 80% of its dry ash by e-auction and gives about 20% free. The Ministry circulated a further draft amendment on 23 January 2026, so check the latest text before signing an ash contract.

Write to the two nearest plants and ask how brick makers are allocated ash, whether it is dry or pond ash, the price per tonne and who pays transport. Two plants in reach is safer than one. If ash or buyers fall short at your site, compare AAC block manufacturing, cement products manufacturing or other construction materials business ideas.

How much does a fly ash brick plant cost, and what moves the number?

The NPCS project report "Bricks from Fly Ash" is built around 24 million bricks a year: plant and machinery ₹152 lakh, total capital investment ₹336 lakh, return on investment 28% and break-even at 46% of capacity. The profile carries no date, so use the figures for proportions, not quotes.

On 300 working days, that is 80,000 bricks a day. Pathak Industries, an Indian press maker, lists presses of up to 4,600 bricks an hour, about 37,000 per eight-hour shift, so this size needs more than two presses.

How are fly ash bricks made, step by step?

  1. Store ash dry and under cover. Damp ash clogs hoppers.
  2. Screen the sand or stone dust and weigh each ingredient by batch.
  3. Blend in a pan mixer, adding water until the mix holds its shape when squeezed.
  4. Press in a hydraulic press. The mould fixes the size and the bricks come out on pallets.
  5. Rest the bricks on pallets in shade for two days.
  6. Cure in the open with regular watering for 10 to 14 days. These timings come from the Odisha State Pollution Control Board's fly ash brick guidelines.
  7. Test samples for strength, then stack and dispatch.

Which machines does a fly ash brick plant need?

MachineWhat it does
Hoppers and feedersStore ash and binder and feed them steadily
Sand screenRemoves lumps and oversize grains
Weigh batcherMeasures each batch so strength stays even
Pan mixerBlends dry material and water
Belt conveyorCarries the mix to the press
Hydraulic pressCompacts the mix; Pathak Industries lists 8 to 15 bricks per stroke across its models
Pallets, trolleys, stackerMove fresh bricks to the curing yard
Curing tanks or sprinklersKeep bricks wet

A semi-automatic line can skip the batcher, conveyor and stacker, which is the main reason small units cost far less than the NPCS plant.

Lime and gypsum or cement: which binder, and what strength will buyers ask for?

Binder routeMix guideTrade-off
Fly ash, lime, gypsumOdisha board's sample: ash 70%, lime 10%, gypsum 5%, sand 15%Lime and gypsum quality must be checked
Fly ash, cementCement replaces lime and gypsumCement price sets your cost per brick

The Odisha guidelines put fly ash at 50 to 80% of the mix. The Bureau of Indian Standards (BIS) standard IS 12894:2002 covers fly ash-lime bricks and grades them by compressive strength from 3.5 to 30 N/mm², naming cement only as an optional additive. Ask your builders which class they specify, make trial bricks with the ash you will actually receive, and test them at a laboratory before ordering the press.

Which approvals does a fly ash brick unit need?

  • Udyam and GST registration. Fly ash bricks sit under tariff heading 6815, and Notification 14/2025-Central Tax (Rate) sets 6% central tax, 12% in all with state tax, from 22 September 2025. Udyam registration also opens access to MSME schemes.
  • State Pollution Control Board consent. The Central Pollution Control Board directed in 2021 that fly ash brick units using fuel fall in the green or orange category by fuel use. States apply their own lists, so ask yours.
  • Land-use permission, a power connection and local building approval.
  • A written ash allocation from the power plant. The ash notification also requires ash products to follow BIS specifications.

Is there a government subsidy for fly ash brick manufacturing?

No scheme confirmed for this page is specific to fly ash bricks, and the 300 km rule above is the support that matters most. For finance, the Prime Minister's Employment Generation Programme (PMEGP) covers manufacturing projects up to ₹50 lakh, with margin money of 15% to 35% by category and location, per the Ministry of MSME's Lok Sabha reply of 19 December 2024. Check current limits and ask your district industries centre whether bricks qualify.

NPCS has prepared over 5,000 project reports across 40-plus sectors since 1994, many in the format that banks and schemes such as PMEGP and Mudra typically ask for.

What should you do in the first month, before buying a press?

  1. Write to the two nearest power plants about ash allocation, price and transport.
  2. List builders and government works within 300 km and the brick strength each specifies.
  3. Make 50 to 100 trial bricks with sample ash and your binder, and test them.
  4. Size the press from confirmed daily sales, not its hourly maximum.
  5. Put the numbers into a manufacturing feasibility study and then a detailed project report for the lender.

An NPCS project report on fly ash bricks covers the process with flow sheet, machinery with suppliers, raw material costs, manpower and financials including project cost, break-even and cash flow. Use it to test your capacity assumptions before approaching a bank.

Frequently asked questions about fly ash brick manufacturing

Is the fly ash brick business profitable?

Yes, when ash and buyers are both close. Profit depends on ash price at your gate, binder cost and your selling price against red bricks. The cost section above gives NPCS return and break-even figures for a 24 million brick plant.

What is the cost of one fly ash brick?

It has no single figure, because it depends on ash price, haulage, the binder route and how fully the press is used. Add up ash, sand or stone dust, binder, power, labour and overheads, divide by daily output, and compare the result with the red brick price in your district.

Who are the major fly ash producers in India?

Coal and lignite power stations run by NTPC, NLC India, state generating companies and private producers. The Central Electricity Authority's annual ash report covers the grid-connected stations. Use it to find plants within reach of your site, then ask each how it allocates ash to brick makers.

Can I start with a small semi-automatic unit?

Yes. It drops the batcher, conveyor and automatic stacker and uses a smaller press. A small buyer has less weight with a power plant when ash terms change. Size the unit by confirmed daily sales.
