What is a cenosphere project report?
A cenosphere project report is a detailed project report (DPR) for a unit that recovers hollow ceramic microspheres from power plant ash ponds and cleans, dries and grades them. It sets out pond sourcing, process, machinery, market, project cost, means of finance, five-year projections, DSCR and break-even for the lender.
Processors use it to bid for pond collection rights and raise a term loan; banks and investors use it to judge whether graded sales can repay the debt.
Also known as: cenosphere processing project report, cenosphere business plan, DPR for cenosphere plant, fly ash cenosphere project report.
Cenosphere plant cost in India and plant economics
Our sample report models a unit that turns out 8.9 metric tonnes per day (MT per day) of graded cenosphere, or 2,937 MT a year. It starts at 60% of capacity and reaches 80% in Year 5, selling at ₹31,000 per MT ex-factory.
A cenosphere unit is light on machinery and heavy on material. Raw material, mostly the wet pond product, is 47.1% of sales in the sample. The price you pay for pond rights matters more than the dryer you buy.

Cenosphere manufacturing process, from ash pond to graded product
Cenosphere is not made in a reactor. It forms inside the power plant boiler, and the processor's job is to recover it from the pond and upgrade it to a grade a buyer will approve.
- Collection from the ash pond
Floating cenospheres gather at the pond edges and are skimmed with booms, then pumped or carried out as a wet slurry.
- Draining and washing
The wet mass is drained and washed in tanks; heavy ash and broken shells sink, and only the floating fraction moves on.
- Drying
A rotary dryer brings moisture down from around 30% to below 1% at a gentle tumble, because thin shells crack under rough handling.
- Magnetic separation
Iron-rich particles are pulled out so they do not darken the product or push it into a lower grade.
- Size grading
Vibro screens split the dry material into micron bands, for example 10–150 and 150–500 microns, each sold as a separate grade.
- Testing and packing
Each lot is tested for floating percentage, bulk density and moisture, then packed in jumbo bags or 25 kg bags.
Wet recovery or dry separation: which route suits a new cenosphere unit?
Almost every Indian processor uses wet recovery from ash ponds. The spheres have an apparent density below that of water, so they rise to the surface of the ash slurry and can be collected without chemicals. CSIR-CIMFR research on pond cenospheres from the Rihand plant found that floating the material a second time gives a cleaner, rounder product. A wash stage does the same job in a plant.
Dry separation takes cenospheres straight from dry fly ash with air classifiers. It avoids drying cost but needs a tie-up for dry ash at the plant. You also handle far more ash, since cenospheres are only a small share of it.
The second choice is how to dry. Sun drying on lined yards costs little but stops in the monsoon and picks up dust. A rotary or flash dryer gives steady moisture all year, and is the route our sample report assumes.
Rule of thumb: start with wet recovery and a mechanical dryer if you have secure pond rights. Consider dry separation only with a long-term dry ash agreement in hand.
Raw material for cenosphere: pond rights and wet material
Your raw material is the right to collect from a power plant's ash ponds. Plants sell it by tender or e-auction for a fixed period. In one NTPC tender for Talcher Super Thermal Power Station, the rights ran for one year at a reserve price of ₹115 lakh. Bidders needed a year of harvesting experience at a coal plant of 200 MW or more.
Wet pond material carries a lot of water, so the tonnes you buy are not the tonnes you sell. The sample report books it as raw material cost, with collection and haulage shown separately.
| Raw material | Share of cost | Year 3 (₹ lakh) |
|---|---|---|
| Wet cenosphere from ash pond | 82% | 246.02 |
| Collection and transport from ash pond | 15% | 45.00 |
| Wetting agents and process water treatment | 3% | 9.00 |
| Total | 100% | 300.02 |
Machinery for a cenosphere processing plant
The rotary dryer with its hot air generator is the largest item in the sample, at about a quarter of the machinery cost. Most other equipment is tanks, screens and conveying.
| Machine | What it does | Sample cost (₹ lakh) |
|---|---|---|
| Floating boom and slurry pump set | Collects the floating layer at the pond | 13.98 |
| Settling and wash tanks with agitators | Separates floaters from sinkers | 16.31 |
| Rotary dryer with hot air generator | Dries to below 1% moisture | 30.28 |
| Vibro screens for size grading | Splits material into micron grades | 16.31 |
| Magnetic separator | Removes iron-rich particles | 8.15 |
| Pneumatic conveying and storage silos | Moves dry product without crushing it | 13.98 |
| Jumbo bag filling and weighing station | Packs graded lots by weight | 9.32 |
| Quality control laboratory equipment | Tests floating %, density and moisture | 8.15 |
| Total plant and machinery | 116.48 | |

Utilities, manpower and site needs
The dryer sets the utility bill and the pond sets the location. Most units sit within trucking distance of the power plant so that wet material does not travel far.
| Power and fuel | ₹44.66 lakh in Year 3 in our sample, or 7% of sales; most of it is dryer fuel |
|---|---|
| Water | Wash tanks need a steady supply; recycling the wash water through settling tanks keeps intake and discharge low |
| Manpower | 21 people in the sample, at a Year 1 cost of ₹46.74 lakh, including pond collection crews and a lab technician |
| Land and building | ₹17.12 lakh for land and ₹69.23 lakh for building in the sample, with a covered store so dried stock does not pick up moisture |
| Working days | 330 a year in the model; plan for slower pond collection in heavy rain |
Licences, approvals and ash rules for a cenosphere unit
| Collection rights | A contract with the power plant for its ash ponds, won by tender or e-auction, often for one year at a time |
|---|---|
| Ash utilisation rules | Under the fly ash notification S.O. 5481(E) of 31 December 2021, coal plants must use 100% of their ash over a three-year cycle and not less than 80% in any year, and legacy ash in ponds must be used or reclaimed |
| Pollution board consent | Consent to establish and operate from the State Pollution Control Board; confirm the category with your state board, as it is not listed separately in the lists we checked |
| Export code | Importer-Exporter Code (IEC) from DGFT, required for any export under the Foreign Trade Policy 2023 |
| Business registration | Udyam (MSME) registration, GST registration and a factory licence where worker thresholds apply |
Rules checked in October 2026. Confirm current terms with the plant, your state board and DGFT before you bid.
Market for cenosphere and how buyers choose a grade
Cenosphere sells as a lightweight, heat-resistant filler. It replaces heavier minerals where weight, insulation or flow matters, and a large share of Indian output is exported to oilfield and composite users.
- Oilfield cementing service companies, for lightweight well cement slurries
- Refractory and insulating castable makers
- Paint, coating and plastics compounders
- Composite and syntactic foam producers
- Export traders and overseas distributors
What wins repeat orders: buyers approve a grade on a test lot by size band, floating percentage, bulk density and moisture. A unit that ships every lot to the same specification keeps the account; price alone rarely does.
Mistakes that weaken a cenosphere project report
- Treating wet tonnes as saleable tonnes
Pond material carries a lot of water and some sinkers. Output must allow for drying and washing losses, or sales are overstated.
- Projecting five years on a one-year contract
Collection rights are often sold for a year. Lenders want to see the renewal risk and a second pond source in the plan.
- Using marketplace prices for revenue
Small-lot online prices sit well above bulk ex-factory rates. Price each grade at what a cementing or refractory buyer pays.
- Assuming the same yield every month
Pond yield changes with the coal, the boiler load and the rains. A flat yield hides a working capital gap in the wet season.
- Ignoring buyer credit
Exporters and large buyers pay on terms. In the sample, debtors at 45 days are the largest part of working capital.

Cenosphere project report: frequently asked questions
What is the cenosphere manufacturing plant cost in India?
A small unit that sun-dries and screens pond material needs roughly ₹0.8–1.5 crore. An 8–12 MT per day plant with a rotary dryer and grading line needs about ₹2–4 crore, including working capital margin. Our sample report models 8.9 MT per day at ₹256.60 lakh. These are indicative figures; the price you pay for pond rights changes the numbers.
What is cenosphere and where does it come from?
Cenosphere is a hollow, lightweight sphere of silica and alumina that forms when molten ash cools in the flue gas of a coal-fired boiler. Because its apparent density is below that of water, it floats on the ash slurry in power plant ponds. Processors collect this floating layer, clean it and sell it in size grades as a lightweight filler.
How are cenospheres separated from fly ash?
Most Indian units use wet recovery. The floating layer is skimmed from the ash pond, drained, washed so that heavy ash and broken shells sink, then dried to low moisture. A magnetic separator removes iron particles and vibro screens split the material into micron size grades before testing and packing in jumbo or 25 kg bags.
Is the cenosphere business profitable?
In our illustrative sample, an 8.9 MT per day unit earns a net profit of ₹88.68 lakh on sales of ₹637.33 lakh in Year 3. That is a 34% return on investment, with break-even at about 35% of capacity. Real results depend mostly on what you pay for pond rights, how much usable product the pond yields and the grades you sell.
Who buys cenospheres?
The main buyers are oilfield cementing service companies, refractory and insulation makers, paint, coating and plastics compounders, composite and syntactic foam producers, and export traders. Each buyer approves a grade on a test lot, checking size range, floating percentage, bulk density and moisture, and then places repeat orders if lots stay consistent.
Do I need an IEC to export cenospheres?
Yes. Under paragraph 2.05(a) of the Foreign Trade Policy 2023, no person may export or import goods without an Importer-Exporter Code (IEC) from DGFT unless specifically exempted. Since a large part of cenosphere output goes abroad, most processors take an IEC before they start, along with Udyam, GST and pollution board consent.
Is the sample report free and can I use it for a loan?
The sample is free to view and download. It is an illustrative report that shows the format and depth of an NPCS report. Its figures are representative and not based on a real project, so it should not be submitted to a bank. For a loan, NPCS prepares a report for your own pond source, capacity and location.
