What is a carbon black project report?
A carbon black project report is a detailed project report (DPR) for a plant that cracks heavy aromatic feedstock oil in a furnace reactor to make carbon black for rubber, plastics and inks. It sets out the process, reactor and bag filter costs, feedstock yield, approvals, project cost, five-year projections, DSCR and break-even.
Promoters use it to size the plant and raise a term loan; banks and investors use it to test whether margins hold when feedstock oil prices move.
Also known as: carbon black plant project report, DPR for carbon black manufacturing, carbon black business plan, feasibility report for a carbon black plant.
Carbon black manufacturing plant cost in India
Our sample report models a small oil furnace unit of 8.8 MT per day, or 2,904 MT per year, making non-tyre rubber and pigment grades. It runs 330 days a year, starts at 60% of capacity and reaches 80% in Year 5, selling at ₹1,17,000 per MT.

Scale changes everything: tyre-grade plants are built in a different league. A 2019 pre-feasibility report filed for environmental clearance priced a 230,000 tonnes per year plant with a 45 MW tail gas power plant at ₹415 crore.
Term loan at 10.5% with a 6-month moratorium and 54 monthly instalments. Sample figures are illustrative.
Carbon black manufacturing process (oil furnace route)
Almost all rubber-grade carbon black is made by the oil furnace process. The grade is set mainly by how long the oil reacts before it is quenched and by the air, oil and fuel ratios in the reactor.
- Feedstock preparation
Feedstock oil is filtered and preheated so it atomises into a fine spray at the reactor nozzles.
- Combustion and cracking
Fuel burns with preheated air in a refractory-lined reactor, and the injected oil cracks into fine carbon particles in the oxygen-poor zone.
- Quenching
Water sprays cool the smoke at a set point to stop the reaction; moving the quench point changes particle size and grade.
- Heat recovery
The cooled gas passes through exchangers that preheat process air and feedstock, which improves yield and saves fuel.
- Bag filtration
A pulse jet bag filter separates fluffy black from the tail gas, which still carries enough heat value to fire the dryer or a boiler.
- Pelletising and drying
Fluffy black is mixed with water and a little molasses in a pin pelletiser, then dried in a rotary dryer so it handles without dust.
- Testing and packing
Each lot is tested for iodine number, oil absorption and fines, then packed in 25 kg paper bags or jumbo bags.
Oil furnace or tyre pyrolysis: which carbon black route fits your project?
Many enquiries for a carbon black plant are really about tyre pyrolysis. The two are separate businesses with different buyers, rules and economics, and a project report on carbon black should be clear which one it describes.
| Main input | Furnace: carbon black feedstock oil from refineries. Pyrolysis: shredded waste tyres with the steel removed. |
|---|---|
| Main products | Furnace: ASTM-graded carbon black such as N330, N550 and N660. Pyrolysis: tyre oil, steel wire and a carbon char that is ground into recovered carbon black. |
| Grade control | Furnace: set by reactor conditions and checked against BIS and ASTM grade limits. Pyrolysis: char carries ash and residue from the tyre, so it suits lower-duty uses. |
| Rules that apply | Furnace: Red category consent and, for larger plants, environmental clearance. Pyrolysis: CPCB standard operating procedures on reactor control, flaring, storage and sale only to actual users. |
| Typical site | Furnace: industrial estate with feedstock tank farm and bulk road or rail access. Pyrolysis: CPCB guidance suggests an indicative minimum of about 3,000 square metres for a small plant. |
Our sample report models the oil furnace route. A pyrolysis project needs its own report.
Raw materials for carbon black: feedstock oil and yield
Feedstock oil is the business. In our sample report raw materials take 58.3% of sales, and feedstock oil is 90% of that bill. For scale, the 2019 pre-feasibility report above budgets about 1.71 tonnes of feedstock oil per tonne of carbon black in a large plant.
| Raw material | Share of cost | Year 3 (₹ lakh) |
|---|---|---|
| Carbon black feedstock oil (CBFS) | 90% | 1,248.96 |
| Secondary fuel oil or natural gas | 8% | 111.02 |
| Molasses binder | 1% | 13.88 |
| Potassium salt additive | 1% | 13.88 |
| Total | 100% | 1,387.74 |
Feedstock quality is judged by its aromatic content (measured as BMCI), sulphur and ash. A richer oil gives more black per tonne.
Machinery for a carbon black plant
The furnace reactor is the largest single item in our sample, followed by the bag filter that captures the product. Quench and heat recovery equipment decide how much fuel and feedstock the plant uses per tonne.
| Equipment | What it does | Sample cost (₹ lakh) |
|---|---|---|
| Oil furnace reactor with refractory lining | Burns fuel and cracks feedstock into carbon | 138.76 |
| Process air blower and air preheater | Supplies hot combustion air | 75.69 |
| Quench tower and heat recovery exchangers | Stops the reaction and recovers heat | 88.30 |
| Main pulse jet bag filter | Separates carbon black from tail gas | 113.53 |
| Pin pelletiser and rotary dryer | Turns fluffy black into dust-free pellets | 88.30 |
| Pneumatic conveying, silos and bagging | Moves, stores and packs the product | 63.07 |
| Feedstock storage tanks and pumps | Hold and heat feedstock oil | 31.54 |
| Quality control laboratory | Tests iodine number, oil absorption and fines | 31.54 |
| Total plant and machinery | 630.73 | |
Costs are the sample report's estimates for an 8.8 MT per day line. Refractory relining and filter bags are recurring costs; get current quotations before you finalise.
Utilities and manpower for a carbon black plant
A furnace plant runs round the clock, because restarting a reactor wastes fuel and gives off-grade black. Staffing and utilities are planned for continuous shifts.
| Power and fuel | 7.2% of sales in our sample, ₹171.53 lakh in Year 3, mainly for the air blower, conveying and dryer |
|---|---|
| Tail gas | Burnt to heat the dryer; large plants use it to raise steam and generate their own power |
| Water | Needed for quenching and pelletising; treated water reduces scaling in sprays and heat exchangers |
| Manpower | 58 people in our sample: 9 in management and supervision, 20 skilled operators and 29 semi-skilled and unskilled workers |
| Wage bill | ₹131.28 lakh a year at the sample's starting wage rates |
Licences and clearances for a carbon black plant
Approvals take longer than the machinery for this product, so they belong in the project schedule from the start. Checked as of October 2026.
| Pollution category | Red category ("industrial carbon including electrodes and graphite blocks, activated carbon, carbon black"); consent to establish and operate from the State Pollution Control Board |
|---|---|
| Environmental clearance | Carbon black production is appraised under item 5(e) of the EIA Notification 2006; the category (A or B) depends on the project and its location |
| Product standards | BIS grade specifications such as IS 7497 (HAF), IS 10357 (GPF, N660) and IS 10387 (SRF), with test methods in IS 7498 |
| Quality Control Order | Carbon black is not on the Department of Chemicals and Petrochemicals list of QCOs; buyers still test every lot |
| Basic registrations | Udyam and GST registration, factory licence, fire NOC and industrial power sanction |
Who buys carbon black, and where a new plant can sell
Tyres take most carbon black made in India, and tyre makers buy from large integrated producers after long grade trials. A new, smaller plant does better selling non-tyre grades to buyers who take smaller lots and care about steady quality.
- Conveyor belt and hose makers
- Moulded and extruded rubber goods units
- Plastic masterbatch producers
- Printing ink and paint makers
- Cable and rubber footwear makers
- Tyre and tube makers, for approved grades
Price follows crude: feedstock oil is priced off crude, so contracts that pass feedstock changes through to buyers protect your margin more than any saving in the plant.
Mistakes that weaken a carbon black project report
- Using a large plant's feedstock yield
Small reactors with less heat recovery need more oil per tonne. A borrowed yield figure can turn a loss into a paper profit.
- Pricing everything as tyre grade
Tyre buyers need long trials before they place orders. Year 1 sales should be built on grades and buyers you can reach.
- Leaving out refractory and filter bag replacement
Reactor relining and bag changes are regular costs. Missing them understates repairs and overstates DSCR.
- Treating approvals as a formality
A Red category plant that may need environmental clearance has a longer pre-operative period. Interest during that time belongs in the project cost.
- Thin working capital
Debtors are the biggest current asset in our sample at 45 days of sales. Feedstock is bought in tanker lots, so stock days need a real figure too.

Carbon Black project report: frequently asked questions
What is the cost of a carbon black manufacturing plant in India?
It depends mostly on scale. Our sample report models a small 8.8 MT per day oil furnace unit at ₹1,238 lakh, including ₹631 lakh of plant and machinery. Tyre-grade plants are far larger: a 2019 pre-feasibility report for a 230,000 tonnes per year plant with captive power put the cost at ₹415 crore. Your report prices the capacity and grades you choose.
What raw material is used to make carbon black?
The main raw material is carbon black feedstock oil (CBFS), a heavy aromatic residue from refineries, with coal tar oil used by some producers. In our sample report feedstock oil is 90% of raw material cost, with secondary fuel, a molasses binder and a potassium additive making up the rest. Feedstock yield sets the cost per tonne more than any other figure.
Is carbon black manufacturing profitable?
It can be, if feedstock costs are passed on to buyers. Our illustrative sample earns a 14% return on investment in Year 3 and breaks even at 45% of capacity. It pays back in about 4.6 years, with an average DSCR of 1.40. Margins in this business are thin per tonne, so yield, power and price clauses decide the outcome.
Can carbon black be made from waste tyres?
Yes. Tyre pyrolysis gives oil, steel wire and a carbon char, often sold as recovered carbon black after grinding and pelletising. It is a different business from furnace black, with its own rules. CPCB standard operating procedures cover reactor control, flaring and storage, and say the carbon black and oil may be sold only to actual users or processors.
Which licences does a carbon black plant need?
Carbon black is in the Red category for pollution control, so you need consent to establish and operate from the State Pollution Control Board. Larger plants also need environmental clearance under item 5(e) of the EIA Notification 2006. Add Udyam and GST registration, a factory licence and fire NOC, and test grades against the BIS furnace black standards.
What is carbon black used for?
Most carbon black goes into tyres and tubes as a reinforcing filler that adds strength and wear resistance. The rest is used in conveyor belts, hoses, moulded rubber parts, black masterbatch for plastics, printing inks, paints and cables. Small plants usually serve these non-tyre markets because tyre makers approve suppliers slowly and buy in very large volumes.
Is the carbon black project report PDF free, and can I use it for a bank loan?
The sample is free to view and download. It is an illustrative report that shows the format and depth of an NPCS report. Its figures are representative and not based on a real project, so it should not be submitted to a bank. For a loan, NPCS prepares a report for your own capacity, grades, site and lender.
