GFRP (glass fibre reinforced polymer) rebar is made by pulling reels of glass fibre through a resin bath and a heated die, a continuous process called pultrusion. GFRP rebar manufacturing is not a small-unit business. In the report held by Niir Project Consultancy Services (NPCS) for a 6-tonne-a-day plant, machinery costs ₹211 lakh and the whole project ₹549 lakh. India's national standard for these bars fixes which resin you may use, how much glass each bar must carry and how often you must re-test, so the sizes you qualify and the buyers you aim at matter more than the make of line. Start with three or four sizes for one kind of buyer, prove them in a lab, and add sizes only when orders justify another round of testing.

How is GFRP rebar made, step by step?

The steps follow a published trial line that made 10, 12 and 16 mm bars (Alajarmeh and co-authors, 2025).

  1. Creel and guides. Reels of glass roving run through guides that keep them aligned. Bar size sets the roving count. The trial used 30 yarns of 4,800 tex for a 10 mm bar, 52 for 12 mm and 80 for 16 mm.
  2. Resin bath. The rovings pass through epoxy resin or vinylester resin mixed with a hardener, and squeezers strip the excess.
  3. Forming die. A steel die sets the shape. Finished bars come out larger than nominal (the 10 mm trial bar measured about 30% above nominal area), so size the die by trial against the standard's area limits.
  4. Surface grip. Sand coating, a wound thread or indentations give the concrete something to hold.
  5. Curing die. A heated tunnel in several zones sets the resin. The trial resin began curing at about 126 °C and the line ran at 1.7 metres a minute.
  6. Puller and cutter. A puller draws the cured bar through, and a saw cuts it to length or it is coiled.
  7. Lot testing. Samples from every lot go to the lab before dispatch.

Which machines does a GFRP rebar line need?

Ask each supplier for guaranteed speed per bar size, not a headline capacity.

What does the BIS standard for GFRP bars require of your plant?

IS 18256:2023 is the Bureau of Indian Standards (BIS) specification for solid round GFRP bars. A buyer's engineer will read your test certificate against it, so build the formulation to these limits.

PointLimit in the standardWhat it means in the plant
GlassE-CR or R glass, as straight rovingsCheck the roving data sheet names one
ResinVinylester or epoxy; no polyester base; styrene under 10% by massPolyester resin is ruled out
Glass contentAt least 75% by massSqueezer setting decides whether you clear it
CureGlass transition at least 100 °C; cure at least 95%Curing zones and line speed control both
GripBond strength at least 7.6 MPaSurface finish must pass the bond test

Sizes run from G4 (4 mm) to G32 (32 mm). A G12 bar must carry at least 80 kN and a G16 at least 130 kN. The NPCS report lists bars up to 36 mm, so treat anything above G32 as a custom order outside the standard.

Qualification is where plans slip. A new size, a change in composition or process, or three years since the last round triggers re-testing, and each round needs at least 24 samples from three or more production lots. Fewer sizes mean fewer rounds. Every lot then needs a manufacturer's test certificate, and one result outside the limits rejects the whole lot. Ask your State Pollution Control Board how it classifies a resin line before you buy land.

What does a GFRP rebar plant cost, and what does it return?

Machinery is about 38% of project cost, so budget building, utilities and start-up capital separately. The NPCS project report titled Setup Unit Of Glass Fiber Reinforced Polymer (GFRP) Rebar, from a consultancy active since 1994, gives these figures:

ItemNPCS report figure
Capacity6 MT per day, bars of 8 to 36 mm
Plant and machinery₹211 lakh
Cost of project₹549 lakh
Return27%
Break-even52%

These belong to one design and one site. More strands per line, a stirrup-bending unit or an in-house lab each move machinery cost, and roving and resin prices move the margin. Published market-size estimates for India disagree with each other, so build the sales plan from named buyers, not a market figure.

Who buys GFRP rebar, and which buyer should you qualify for first?

The standard recommends GFRP bars for low-risk elements such as slab-on-grade, drainage structures, fences and manhole covers, and sends roads and bridges to Indian Roads Congress guidelines. That gives two routes.

  • Precast and drainage work. The standard applies as written, and makers of cement products are natural customers.
  • Highways, bridges and marine work. The case for a bar that does not rust is strongest here, but engineers follow the road guidelines and must certify performance, so expect longer sales cycles.

If you have no bridge or highway contacts yet, take the first route. Your buyer will also test GFRP against steel (see steel business ideas) on these points (Structure magazine).

PointGFRP barWhat the buyer will ask
RustDoes not corrode; non-conductiveIs it worth the price on this site
WeightA quarter to a third of mild steelWhat it saves in haulage and labour
Under loadElastic until it breaks, no yieldingHow the design allows for sudden failure
BendingCannot be bent in the fieldAre stirrups ordered in advance
Sustained load and fireACI 440.11 limits sustained stress to 30% of design ultimate strength and restricts use where a fire rating is neededDoes the design allow for both

What should you do before ordering a line?

  1. Fix the first buyer and three or four sizes from the standard's table, for example G8, G10, G12 and G16. Weigh the plant against other construction materials business ideas before you commit.
  2. Ask two or three suppliers for trial bars in those sizes and test them against the standard's limits at an independent lab before paying any advance.
  3. Price your roving carefully. In September 2025 the Directorate General of Trade Remedies recommended a five-year anti-dumping duty on glass fibre from China, Bahrain and Thailand, with direct rovings in scope. The finance ministry decides, so check current customs notifications before fixing import costs.
  4. Plan a bank term loan. Micro-unit schemes such as PMEGP cap eligible project cost far below ₹5 crore, so confirm the ceiling on the scheme's official portal and prepare a project report in the bank's format.

An NPCS project report for a plant of this kind covers the market survey, machinery with suppliers, raw materials, manpower and the financial statements banks ask for, including break-even and cash flow. It supports your own supplier quotes and lab trials and does not replace them.

Frequently asked questions

Is GFRP rebar cheaper than steel?

Buyers should compare installed cost per metre and cost over the structure's life, not rupees per kilogram. A GFRP bar weighs a quarter to a third of steel, which lowers haulage and handling, and it does not corrode, which removes repair cost. IIT Hyderabad researchers describe GFRP as often more cost-effective over a structure's life.

Can GFRP rebar be bent on site?

No. The resin sets permanently in the curing die, so a finished bar cannot be bent in the field. Factories make bends and stirrups in advance. IS 18256 sets a minimum bend radius of three times the diameter up to G20 and four times for G25 and G32.

Do you need BIS certification to sell GFRP rebar?

The standard requires a manufacturer's test certificate for every lot. It permits the BIS Standard Mark only on products certified under BIS schemes. Whether a buyer insists on the mark depends on the tender, so ask your first buyers what they will accept before you apply.

What is the difference between GFRP and FRP?

FRP is the family name for fibre reinforced polymer, and GFRP is the version made with glass fibre. Carbon, basalt and aramid fibres make other FRP bars, which are separate products. IS 18256 covers only solid round GFRP bars and excludes hybrid FRP bars.
