What is a lead acid battery project report?
A lead acid battery project report is a detailed project report (DPR) for a unit that casts lead grids, pastes and forms plates, and assembles them into automotive, inverter or solar batteries. It sets out the process, machinery, lead and acid needs, approvals, project cost, loan structure, five-year profit, DSCR and break-even that a lender reviews.
Entrepreneurs and existing battery assemblers use it to size the plant and apply for a term loan; banks use it to judge whether the unit can repay.
Also known as: lead acid battery business plan, project report on lead acid battery, battery manufacturing DPR, inverter battery plant project report.
What a bank checks in a lead acid battery project
A credit officer reads a battery report for four numbers that show whether the plant can absorb lead price swings and dealer credit. These are the values used in our sample report.
Lead, containers, acid and separators take most of each sale. A report showing a much lower share is likely using an old lead price.
Lead is the single largest input. Banks expect a test of what a 10% rise in lead price does to profit and repayment.
Battery dealers buy on credit, and the plant holds 45 days of materials. Together they set the cash credit limit of ₹160.52 lakh in the sample.
The debt service coverage ratio (DSCR) is cash earned per rupee of loan due. The sample averages 2.24 and never drops below 1.94.
Values are the assumptions in our illustrative sample. Your report uses figures for your battery mix, suppliers and market.
How much does a lead acid battery plant cost?
The biggest cost jump comes when a unit starts making its own plates. Assembly units buy formed plates; plate-making units add oxide, casting, pasting, curing and formation, plus pollution control.

Lead acid battery manufacturing process
Flat-plate batteries for vehicles and tubular batteries for inverters share most steps. The main difference is the positive plate: tubular units fill oxide into gauntlets around cast spines instead of pasting a flat grid.
- Oxide making
Pure lead is ground in a ball mill or oxidised in a Barton pot to make grey oxide, the base of the active material.
- Grid casting
Lead-antimony or lead-calcium alloy is cast into grids, or into spines for tubular plates, and trimmed to size.
- Paste mixing and pasting
Oxide is mixed with water, dilute sulphuric acid and expander into a paste and pressed onto the grids.
- Curing and drying
Pasted plates rest in humidity- and heat-controlled chambers so the paste hardens and bonds to the grid.
- Formation
Plates are charged in dilute acid tanks so positive plates turn to lead dioxide and negatives to sponge lead; acid mist must be extracted.
- Assembly
Plates are stacked with separators, joined by cast-on straps, fitted in containers and heat-sealed with lids.
- Acid filling and testing
Each battery is filled, charged, leak-tested and checked for high-rate discharge before marking and dispatch.
Raw materials for lead acid battery manufacturing
Most small plants buy refined lead and alloy ingots from secondary smelters, whose prices track the London Metal Exchange. Containers and lids come from moulders in standard sizes, and separators are bought in rolls or envelopes.
| Raw material | Share of cost | Year 3 (₹ lakh) |
|---|---|---|
| Lead and alloys | 65% | 490.18 |
| Containers | 15% | 113.12 |
| Acid | 10% | 75.41 |
| Separators | 10% | 75.41 |
| Total | 100% | 754.12 |
Under the 2022 battery waste rules, automotive and industrial batteries must contain a minimum share of recycled material, 35% in 2025-26 and 40% from 2026-27, by dry weight.
Lead acid battery machinery and its cost
| Machine | What it does | Sample cost (₹ lakh) |
|---|---|---|

| Total plant and machinery | 186.55 | |
Grid casting, formation and assembly each take ₹37.31 lakh in the sample. Get current quotations, including fume and effluent equipment, before you finalise.
Who buys lead acid batteries from a new unit?
Most sales are replacements. Two-wheeler, car and tractor batteries wear out every few years, and homes and shops in areas with power cuts replace inverter batteries on a similar cycle. Large brands supply vehicle makers directly, so a new unit usually sells through regional dealers and service workshops.
- Battery dealers and distributors
- Two-wheeler and car service workshops
- Inverter and UPS assemblers
- Solar home and street light integrators
- Tractor and commercial vehicle fleet owners
- Telecom and institutional buyers
Where a new unit wins: dealers stay with a supplier who honours warranties quickly and takes back old batteries. That return flow also helps the unit meet its EPR collection target.
Licences, BIS standards and EPR for a battery unit
| Business registration | Udyam (MSME) registration and GST registration; batteries under HSN 8507 attract 18% GST from 22 September 2025 |
|---|---|
| Pollution board consent | Lead acid battery manufacturing is a red category industry; micro-scale assembling and charging is excluded from that entry. Consent to establish comes before construction |
| Producer registration (EPR) | Register as a producer on the CPCB portal under the Battery Waste Management Rules, 2022 and meet yearly collection targets: 90% for automotive and 70% for industrial batteries from 2025-26 |
| Battery marking | The crossed-out wheeled bin symbol on every battery, covering at least 3% of the largest side |
| Product standards | IS 14257:2019 for vehicle batteries, IS 16373:2015 for VRLA vehicle batteries, and IS 13369:2024 or IS 1651:2013 for tubular stationary batteries |
| Factory and safety | Factory licence under the state factory rules, and a fire NOC from the local fire service |
Rules checked in October 2026. Confirm the consent category and any BIS certification requirement with your state board and BIS before you apply.
Mistakes that weaken a lead acid battery project report
- Using one fixed lead price
Lead moves with the metal market. A report without a lead price sensitivity hides the biggest risk to DSCR.
- Leaving out pollution control
Fume extraction, acid mist scrubbers and an effluent plant are a condition of red category consent, not an optional extra.
- No plan for EPR targets
Producers must collect used batteries against what they sell. Without a buy-back or recycler tie-up, the cost appears after launch.
- Ignoring warranty replacements
Dealers expect free or pro-rata replacement for early failures. Sales should allow for these returns in the first years.
- Under-sizing working capital
Lead stock, curing time and 45 days of dealer credit tie up cash. A small cash credit limit leaves the plant short in Year 1.

Lead Acid Battery project report: frequently asked questions
How much does a lead acid battery manufacturing plant cost in India?
An assembly and charging unit that buys ready plates needs roughly ₹25–60 lakh, a plate-making unit of 60–120 batteries per day about ₹1.5–3 crore, and larger plants more. Our sample report models a 160 batteries per day unit at ₹421 lakh. These ranges are indicative; your report works out the cost for your battery types and location.
What raw materials are used to make lead acid batteries?
Lead and lead alloys are the main input, used for grids, oxide and terminals. Plastic containers and lids, sulphuric acid, separators and additives such as expander make up the rest. In our sample report lead and alloys are 65% of raw material cost, so lead price movements drive profit more than any other input.
Which machines are needed for lead acid battery manufacturing?
A plate-making unit needs a lead oxide mill, grid casting machines, a paste mixer, a pasting machine, curing chambers and formation tanks with chargers, plus an assembly line. The line stacks, welds and heat-seals each battery. Testing equipment for high-rate discharge and leak checks completes the set-up. Fume extraction and an effluent plant are needed for lead dust and acid.
Is lead acid battery manufacturing profitable?
In our illustrative sample, a 160 batteries per day unit earns a 31% return on investment in Year 3. It breaks even at about 40% of capacity and pays back in about 2.9 years. Real results depend on lead buying, dealer margins, warranty returns and how many batteries the unit sells in its first two years.
Do I need EPR registration to make lead acid batteries?
Yes. Under the Battery Waste Management Rules, 2022, a unit selling batteries under its own brand must register as a producer on the CPCB portal. It must also meet yearly collection targets for used batteries. Each battery must also carry the crossed-out wheeled bin mark. Plan a buy-back scheme or a tie-up with a registered recycler from the start.
What is the GST rate on lead acid batteries?
Lead acid batteries fall under HSN heading 8507. The 56th GST Council moved all batteries under this heading to a uniform 18% GST, down from 28% for batteries other than lithium ion. The new rates apply from 22 September 2025. Confirm the rate for your exact HSN code with your tax adviser before pricing.
Battery banane ka business kaise shuru kare?
Start by choosing the battery types you will sell, such as two-wheeler, car or tubular inverter batteries, and whether you will make plates or only assemble them. Then get a project report, register on Udyam, apply for pollution consent and EPR registration, arrange the loan and order machinery. NPCS can prepare the report for your chosen capacity.
Is the sample report free and can I use it for a loan?
The sample is free to view and download. It is an illustrative report that shows the format and depth of an NPCS report; its figures are representative and not based on a real project. It should not be submitted to a bank. For a loan, NPCS prepares a report for your own capacity, location and loan scheme.
