What is a carbon composite bicycle project report?
A carbon composite bicycle project report is a detailed project report (DPR) for a unit that moulds frames and forks from carbon fibre prepreg and assembles complete bicycles. It sets out the moulding process, moulds and machinery, bought-in components, market, project cost, five-year projections, DSCR and break-even that a lender needs.
Entrepreneurs and existing bicycle makers use it to size the plant and raise a term loan; banks use it to judge whether the unit can repay.
Also known as: carbon fibre bicycle project report, carbon bicycle frame manufacturing DPR, carbon composite bicycle business plan, carbon cycle manufacturing project report.
What a bank checks in a carbon composite bicycle project
A carbon bicycle unit buys half its sales value in materials and carries heavy tooling, so lenders look hard at margins and repayment cover. These are the values in our sample report and why each one matters.
Prepreg and bought-in components take more than half of every rupee of sales. A report that shows a much lower share is overstating profit.
Gears, brakes and drivetrain cost more than the carbon itself. Banks want quotations for the groupset level you plan to fit, since it sets the selling price.
The debt service coverage ratio (cash available to repay divided by loan dues) dips when full instalments start. Many lenders look for it to stay above about 1.2.
Specialist bicycle dealers expect credit. Debtor days, plus 30 days of component stock, set the cash credit limit you need.
Values are the assumptions in our illustrative sample. Your report uses figures for your capacity, suppliers and sales channels.
Carbon composite bicycle manufacturing plant cost in India
The biggest decision is whether you mould your own frames or buy them in. Moulding needs a steel mould set for every frame size and a heated press, which is where most of the money goes. The sample report sells each bicycle at ₹59,500 ex-factory and runs 330 days a year, starting at 60% of capacity.

The first two ranges are indicative and exclude land. Costs vary with the number of frame sizes, mould source and level of automation.
Carbon composite bicycle manufacturing process
A carbon frame is laid up by hand and cured in a mould; the bicycle is then built up from bought-in parts. Skilled layup is the step that decides frame quality, and it takes the most labour.
- Ply cutting
Prepreg is thawed from the freezer and cut into numbered plies, following a layup schedule that sets the fibre direction for each tube and joint.
- Layup
Operators wrap the plies around inflatable bladders or foam cores, placing extra layers at the head tube and bottom bracket where loads are highest.
- Moulding and curing
The preform is closed in a heated steel mould and the bladder is pressurised, pressing the fibre against the mould wall while the epoxy cures.
- Demoulding and trimming
The cured frame is released, the bladders are pulled out and resin flash at the parting lines is trimmed and sanded.
- Machining and bonding
Bearing seats are machined, and dropouts, the bottom bracket shell and threaded inserts are bonded in with structural adhesive.
- Painting
Frames are primed, painted, decaled and clear coated in a spray booth, then baked.
- Testing
Every frame is checked for alignment and surface defects; frames from each batch go on the rig for fatigue and impact tests.
- Assembly and packing
The groupset, wheels and cockpit are fitted, the bicycle is tuned and it is boxed for dispatch.
Press or autoclave: large frame makers in Asia mostly cure in heated presses with internal bladders, while some European workshops use an autoclave, a heated pressure vessel. A heated press, as in our sample, is the usual route for a unit making a few frames a day.
Raw materials for carbon composite bicycles
Carbon prepreg is fibre already impregnated with epoxy resin. It is kept in a freezer and has a limited working life once thawed, so purchases are matched to the moulding plan. Bought-in components make up about two thirds of material cost.
| Raw material | Share of cost | Year 3 (₹ lakh) |
|---|---|---|
| Groupset and drivetrain components | 32% | 204.79 |
| Carbon fibre epoxy prepreg | 24% | 153.59 |
| Wheelsets and tyres | 20% | 127.99 |
| Handlebar, stem, saddle and seat post | 10% | 63.99 |
| Paint, clear coat and structural adhesives | 8% | 51.20 |
| Metal inserts, bearings and fasteners | 6% | 38.40 |
| Total | 100% | 639.96 |
Moulds and machinery for carbon bicycle frames
Moulds are the largest single item in the sample. Each frame size needs its own frame and fork mould, so the number of sizes you offer drives the budget.
| Machine | What it does | Sample cost (₹ lakh) |
|---|---|---|
| Frame and fork moulds, three sizes | Give the frame its shape and surface | 103.34 |
| Heated press with bladder inflation | Cures the frame under heat and pressure | 79.49 |
| CNC machining centre | Machines bearing seats and faces | 47.69 |
| Prepreg cutting table with CNC ply cutter | Cuts plies accurately with less waste | 39.75 |
| Spray painting booth and curing oven | Paints and bakes the finished frame | 39.75 |
| Frame fatigue and impact test rig | Tests batch samples for strength | 39.74 |
| Prepreg cold storage freezer | Keeps prepreg usable until layup | 23.85 |
| Assembly and truing stands, tools | Builds and tunes complete bicycles | 23.85 |
| Total plant and machinery | 397.46 | |
Costs are the sample report's estimates. Get current quotations for moulds and the press before you finalise.
Who buys carbon composite bicycles in India?
Buyers are mostly urban fitness riders, club cyclists and amateur racers moving up from steel or alloy bicycles. Imported carbon bicycles and frames are the main competition, so a local maker sells on price, faster delivery, local warranty and sizes that fit Indian riders.
- Specialist bicycle dealers in metro cities
- Cycling clubs, triathletes and amateur racers
- Online, direct-to-consumer buyers
- Corporate and institutional fitness programmes
- Bicycle brands buying private-label frames
Start narrow: launch with one road or gravel frame in three sizes, as the sample does. Every new model or size adds a mould set before it sells a single bicycle.
Standards, BIS rules and approvals for a carbon bicycle unit
| Business registration | Udyam (MSME) registration and GST registration; GST on bicycles and parts is 5% from 22 September 2025 |

Mistakes that weaken a carbon composite bicycle project report
- No allowance for rejected frames
Voids, wrinkles and resin-starved areas show up after curing. Output must allow for frames scrapped at inspection and prepreg offcuts.
- Budgeting one mould for the whole range
Each size and model needs its own frame and fork mould. Adding sizes later without budget stalls sales.
- Pricing at retail instead of ex-factory
Dealers buy well below the showroom price. Revenue and DSCR come out too high if retail prices are used.
- Leaving out frame testing
Without a test rig or a budget for outside lab tests, you cannot show compliance with IS 10613 if the draft order is notified.
- Ignoring currency risk on imported inputs
If prepreg or groupsets are imported, a weaker rupee raises cost. The report should test that in the sensitivity analysis.

Carbon Composite Bicycle project report: frequently asked questions
What is the carbon composite bicycle manufacturing plant cost in India?
An assembly and finishing unit using bought-in carbon frames needs roughly ₹50–90 lakh. Moulding your own frames in one or two sizes takes about ₹3–5 crore, mostly for moulds and the press. Our sample report models a 9 bicycles per day unit at ₹822 lakh including land and building. These are indicative figures; your own report prices your capacity and site.
How are carbon fibre bicycle frames made?
Frames are made from carbon fibre prepreg, which is cut into plies, wrapped by hand around inflatable bladders or cores and cured under heat and pressure in a steel mould. The frame is then trimmed, machined for bearing seats, fitted with bonded metal inserts, painted and tested before the groupset and wheels are fitted.
Which raw materials and machines does a carbon bicycle unit need?
The main inputs are carbon fibre epoxy prepreg, groupsets, wheelsets and tyres, cockpit parts, metal inserts and paint. Key equipment is frame and fork moulds, a heated press with bladder inflation, a ply cutting table, a prepreg freezer, a CNC machining centre, a paint booth with oven and a frame test rig.
Is carbon bicycle manufacturing profitable?
In our illustrative sample, a 9 bicycles per day unit earns a 13% return on investment in Year 3, breaks even at about 45% of capacity and pays back in about 4.6 years. Margins depend on reject rates in moulding, the price paid for groupsets and wheels, and how much of the output sells through your own channel rather than dealers.
What is the GST rate on bicycles and bicycle parts?
GST on bicycles and bicycle parts was cut from 12% to 5% from 22 September 2025, as reported by All India Radio News at the time of the GST Council decision. Rates can change, so confirm the current rate and the HSN code for your products with your tax adviser before you fix prices in the project report.
Is BIS certification needed to sell a carbon bicycle in India?
Reflectors fitted to bicycles must carry BIS certification under the Bicycles Retro Reflective Devices Quality Control Order. In June 2026 DPIIT also circulated a draft Bicycle Quality Control Order based on IS 10613, the bicycle safety standard. Check whether that order has been notified, because it would bring frames and complete bicycles under compulsory certification.
Is the carbon composite bicycle project report PDF free, and can I use it for a loan?
The sample PDF is free to view and download. It is an illustrative report that shows the format and depth of an NPCS report; its figures are representative and not based on a real project, so do not submit it to a bank. For a loan, NPCS prepares a report for your own capacity, location and lender.
