What is a aluminium from bauxite project report?
An aluminium from bauxite project report is a detailed project report (DPR) for a plant that refines bauxite into alumina by the Bayer process and smelts the alumina into aluminium ingots by electrolysis. It covers the process, machinery, raw materials, power, market, project cost, means of finance, five-year projections, DSCR and break-even.
Promoters, mining companies and investors use it to size the plant and raise finance; banks and investment committees use it to test whether the project can repay its debt.
Also known as: aluminium from bauxite business plan, primary aluminium plant DPR, aluminium smelter project report, bauxite to aluminium plant report.
Aluminium from bauxite manufacturing plant cost in India
The sample report models a 2.2 MT per day unit running 330 days a year, or 726 MT per year at full capacity. It starts at 60% capacity, reaches 80% in Year 5 and prices ingots at ₹3,06,000 per MT before GST.
The unit is deliberately small so the whole report fits a readable sample. Commercial plants are hundreds of times larger, which is why the next sections compare routes and scale.

Aluminium from bauxite manufacturing process
Aluminium is made in two linked plants. A Bayer refinery turns bauxite into alumina, and a Hall-Héroult smelter reduces the alumina to metal by electrolysis.
- Crushing and grinding
Bauxite is crushed and wet ground with caustic liquor into a fine slurry so the alumina can dissolve quickly.
- Digestion
The slurry is heated with caustic soda under pressure, and the alumina dissolves as sodium aluminate.
- Clarification
Insoluble red mud settles out in thickeners and is washed to recover caustic soda before it goes to storage.
- Precipitation
The cooled liquor is seeded with fine hydrate, and aluminium hydroxide crystallises out over many hours.
- Calcination
Washed hydrate is heated above 1,000 °C to drive off water and give smelter-grade alumina.
- Anode making
Calcined petroleum coke and coal tar pitch are pressed into blocks and baked into carbon anodes, which burn away in the pots.
- Electrolytic reduction
Alumina dissolved in molten cryolite at about 960 °C is split by direct current, and liquid aluminium collects at the bottom of each pot.
- Casting
Metal tapped from the pots is held in a furnace, adjusted for grade and cast into ingots, billets or wire rod.
Integrated plant, smelter or refinery: which route fits your project?
Few investors build the full chain. Most projects pick one stage, and that choice sets the capital, the power need and the approvals.
| Integrated refinery, smelter and power plant | Turns bauxite into ingots on one site. It needs secure ore, captive power and space for red mud. A smelter expansion in Odisha adding 3 lakh tonnes a year, with its power plant, was estimated at ₹10,645 crore and cleared in June 2025; the clearance puts its power need at about 1,024 MW. |
|---|---|
| Smelter on bought alumina | Buys alumina and runs pots, an anode plant and a cast house. Power and alumina are the two biggest costs, and both carry price risk. |
| Alumina refinery only | Sells alumina to smelters and to refractory and chemical users. Ore quality, caustic soda use and red mud disposal decide the site and the cost. |
| Small study unit (our sample) | The 2.2 MT per day sample shows how a full report is laid out. Treat its figures as a template for your own numbers, not as the cost of a commercial smelter. |
Scale decides the economics: pot technology, power tariff and bauxite grade set the cost per tonne. A real report starts from your route and power source, then sizes the plant around them.
Raw materials and how much bauxite one tonne needs
Indian bauxite gives about one tonne of alumina from 3 to 3.5 tonnes of ore, and about 2 tonnes of alumina make 1 tonne of aluminium. That is roughly 6 to 7 tonnes of bauxite for every tonne of metal, so freight from the mine weighs heavily on cost.
| Raw material | Share of cost | Year 3 (₹ lakh) |
|---|---|---|
| Bauxite (including freight) | 30% | 120.12 |
| Caustic soda lye | 18% | 72.07 |
| Calcined petroleum coke | 30% | 120.12 |
| Coal tar pitch | 11% | 44.04 |
| Aluminium fluoride and cryolite | 7% | 28.03 |
| Lime and flocculants | 4% | 16.01 |
| Total | 100% | 400.39 |
Raw materials are 25.7% of Year 3 sales in our illustrative sample. Bauxite and petroleum coke each make up 30% of raw material cost.
Machinery for an aluminium from bauxite plant
| Machine | What it does | Sample cost (₹ lakh) |
|---|---|---|
| Crushing and wet grinding mills | Reduce bauxite to a fine slurry | 55.63 |
| Digesters with heat exchangers | Dissolve alumina in hot caustic soda | 97.34 |
| Settlers and red mud washers | Separate and wash the residue | 55.62 |
| Precipitators and hydrate filters | Grow and recover aluminium hydroxide | 62.58 |
| Alumina calciner | Turns hydrate into alumina | 62.58 |
| Anode paste plant and baking furnace | Makes carbon anodes for the pots | 97.34 |
| Electrolytic reduction pots with busbars | Reduce alumina to liquid metal | 166.87 |
| Rectifier and power substation | Supplies direct current to the pots | 55.62 |
| Holding furnace and casting machine | Casts metal into ingots | 41.72 |
| Total plant and machinery | 695.30 | |
The reduction pots are the largest item in the sample. Costs are illustrative; get current quotations from technology suppliers before you finalise.
Power, water, manpower and waste
Power is the cost that decides whether an aluminium project works. Plan its source before you plan the plant.
| Power for smelting | About 13,000–15,000 units (kWh) per tonne of aluminium by the primary route, almost all of it direct current for the pots |
|---|---|
| Power and fuel in our sample | ₹412.67 lakh in Year 3, or 26.5% of sales, the largest single cost head in the sample |
| Steam and fuel | Digestion needs steam and calcination needs fuel, usually from a coal or gas fired boiler and calciner |
| Water | For the refinery liquor circuit, red mud washing and cooling of rectifiers and the cast house |
| Manpower | 53 people in the sample: 8 in management and supervision, 19 skilled operators and 26 semi-skilled and unskilled workers |
| Wastes | Red mud from the refinery and spent pot lining from the smelter both need approved storage and disposal |
Licences and approvals for an aluminium plant
| Environmental clearance | Smelters fall under item 3(a), metallurgical industries (ferrous and non-ferrous), of the EIA Notification 2006 and are appraised as Category A by the Ministry of Environment |
|---|---|
| Captive power plant | A captive plant is appraised under item 1(d), thermal power plants, and can be cleared in the same proposal as the smelter, as in the June 2025 Odisha clearance |
| Pollution board consent | Aluminium smelters are in the Red category; consent to establish and to operate comes from the State Pollution Control Board |
| Product standard | The Aluminium and Aluminium Alloys (Quality Control) Order, 2023 requires BIS certification: IS 2590 for primary ingots for remelting and IS 4026 for EC-grade ingots, billets and wire bars |
| Red mud and spent pot lining | Handled under the Hazardous and Other Wastes Rules, 2016; CPCB guidelines on red mud from alumina plants were circulated to state boards in August 2024 |
| GST on bauxite | Aluminium ores and concentrates (heading 2606) are taxed at 18% under Notification 9/2025-Integrated Tax (Rate) of September 2025 |
Checked against official sources in October 2026. Rules change; confirm with the regulator before you apply.
Who buys primary aluminium in India?
Most primary metal goes to makers of power cables and conductors, which the Indian Bureau of Mines lists as the largest user segment, followed by transport and construction. Producers sell ingots, wire rod and billets to:
- Cable and conductor manufacturers
- Extrusion and rolling mills
- Alloy and die-casting units
- Automobile component makers
- Metal traders and exporters
Price is set by the market: domestic prices follow the London Metal Exchange, so a new plant cannot win on price. It wins on power cost per tonne, alumina yield and anode consumption.
Mistakes that weaken an aluminium from bauxite project report
- Assuming a grid tariff without a power plan
At 13,000–15,000 units per tonne, every rupee added to the tariff adds about ₹13,000–15,000 to the cost of each tonne.
- Sizing the refinery before testing the ore
Alumina content and reactive silica decide the yield and the caustic soda lost, so lots from the actual mine must be tested first.
- No land or budget for red mud
Several tonnes of ore go in for each tonne of metal, and much of the rest leaves as red mud that needs approved storage.
- Treating spent pot lining as ordinary waste
Pot linings are replaced at intervals and the used lining is hazardous, so both relining and disposal belong in the cost.
- Pricing sales on one day's metal rate
Aluminium prices swing with the global market; the report should test DSCR at a lower price as well.

Aluminium from Bauxite project report: frequently asked questions
How much does it cost to set up an aluminium plant from bauxite in India?
It depends mostly on scale and on whether you build the refinery, the smelter and a power plant together. Our illustrative sample models a 2.2 MT per day unit at ₹1,320 lakh to show the report format. Commercial plants are far larger: one Odisha smelter expansion adding 3 lakh tonnes a year, with its power plant, was estimated at ₹10,645 crore in 2025.
How much bauxite is needed to make one tonne of aluminium?
About 6 to 7 tonnes for Indian ore. The Indian Bureau of Mines puts it at 3 to 3.5 tonnes of bauxite per tonne of alumina, and about 2 tonnes of alumina per tonne of aluminium. Bauxite with more alumina and less reactive silica lowers both the ore needed and the caustic soda lost in the refinery.
How much electricity does it take to make aluminium?
The primary route needs about 13,000 to 15,000 units (kWh) of power per tonne of aluminium, according to the Indian Bureau of Mines. Most of it goes into electrolysis in the smelter pots. That is why large smelters run captive power plants, and why the power tariff is the first number a lender tests in the report.
What is red mud and how is it managed?
Red mud is the iron-rich residue left after the alumina is dissolved out of bauxite in the Bayer process. It is strongly alkaline and produced in large volumes, so a refinery needs lined storage or dry stacking and a plan for its use. CPCB guidelines on handling red mud from alumina plants were circulated to state boards in August 2024.
Bauxite se aluminium kaise banta hai?
In two stages. First, a Bayer refinery dissolves the alumina in bauxite with hot caustic soda, settles out red mud, precipitates aluminium hydroxide and calcines it to alumina. Then a Hall-Héroult smelter dissolves the alumina in molten cryolite at about 960 °C and passes direct current through it, and liquid aluminium collects at the bottom of each pot.
Is the sample report free and can I use it for a loan?
The sample is free to view and download as a PDF. It is an illustrative project report on aluminium from bauxite that shows the format and depth of an NPCS report; its figures are representative and not based on a real project, so it should not be submitted to a bank. For finance, NPCS prepares a report for your own route, capacity and location.
