Tackled as a greenfield project in order to avoid the limitations of older operations, it has rapidly transformed into one of the most sophisticated integrated Tata steel plant across the globe.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">After the successful commissioning of a 3 MTPA (million tonnes per annum) Phase I project, Tata Steel invested \u20b927,000 crore towards a transformative Phase II expansion that increases crude <a href=\"https:\/\/www.niir.org\/books\/books\/steel-iron-ferrous-non-ferrous-metals-with-casting-forging-aluminium-ferroalloys-technology\/z,,a,f,0,a\/index.html\">steel<\/a> production capacity to 8 MTPA and contains India\u2019s largest blast furnace.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Through cutting-edge metallurgy, digital manufacturing, and strong sustainability measures, Kalinganagar is prepared to offer high\u2013strength next\u2011generation steels for automotive, infrastructure, defence, and energy industries. A greenfield site encompassing 3,000 acres in Jajpur district, Odisha was selected so that a state\u2011of\u2011the\u2011art steel plant could be developed without being constrained by outdated expansions.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">The site was located near coal and iron ore corridors, railways, and Paradip port to lower costs and speed delivery. Construction was initiated as soon as best practices had been incorporated, and the inefficiencies of traditional brownfield expansion were avoided.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Phase\u202f1 was launched in 2016 to achieve a 3\u202fMTPA capacity and was completed seamlessly. These provide lower coke consumption coupled with greater hot-metal yield. Unique campaign refractory materials extend campaign life, which lowers maintenance costs.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">The plant also integrates the world\u2019s largest Top Gas Recovery Turbine (TGR). It converts waste gases into 35\u202fMW of captive electricity. This system recovers about 10% of by-product energy for plant operations.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Along with a fully automated steel melting shop, there are dual hot strip mills. Precise automated systems, like taphole drills and ladle-handling robots, perform exact tasks. High-precision rolling technology produces coils with tight dimensional tolerances.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">In cold rolling sections, coil ends are joined using Solid State Automatic Laser Welding. Strip quality is preserved. Automatic inventory systems reduce material handling.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Auxiliary units at Kalinganagar go beyond steelmaking and showcase innovation in processes. The granulated pellet plants use bag houses to filter particulates. The emission rate is just 10\u202fmg\/Nm\u00b3, well below the required limits.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">The coke oven battery includes heat recovery systems. These systems reduce fossil fuel use by using thermal byproducts to power boilers.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Most remarkable is the focus on digitization. Using AI predictive algorithms for maintenance, Kalinganagar captures sensor data in real-time and can predict equipment failure up to weeks in advance.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">With this real-time monitoring, the equipment can be guided into safe state, avoiding unnecessary downtime. Hot and cold strips also have surface defects monitored and corrected using video-analytics ensuring these products are ready when the customers expect them.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Through these smart technologies, Kalinganagar became a member of the World Economic Forum Global Lighthouse Network and achieved 7% to 10% improvement in throughput while annual savings of over \u20b975 crore were achieved through energy efficiency and reduced downtimes.<\/p>\n\n\n\n<h2 id=\"sustainability-and-initiatives-for-green-steel\" class=\"wp-block-heading\"><span class=\"ez-toc-section\" id=\"Sustainability_and_Initiatives_for_Green_Steel\"><\/span><strong>Sustainability and Initiatives for Green Steel<\/strong><span class=\"ez-toc-section-end\"><\/span><\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">While steelmakers continue to face intense scrutiny regarding their carbon footprints, Kalinganagar is notable for its special focus on sustainable development.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">The new blast furnace design, along with dry gas cleaning technology which is more than 10% efficient than conventional gas cleaning furnaces, is an improvement.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Freshwater withdrawal is also reduced by 20% because of evaporative cooling systems, integrated rainwater harvesting systems, and zero liquid discharge infrastructures.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">The closed loop water cycle of the plant reinforces conservation of resources, further minimizing costs related to effluent treatment.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Kata Steel plans to pilot blending green hydrogen into reheating furnaces. This step is expected to cut CO\u2082 emissions by 5% per ton of steel produced by 2026.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Furthermore, research into gas injection techniques on iron ore may provide further decarbonizing advantages.
